Abstract:
A soft panel has a layer formed from thermoplastic fiber clusters comprised of a very high percentage of crooked matrix fibers and a very low percentage of crooked binder fibers with a lower melt temperature and wherein the fibers have a plurality of bends that entangle the fibers together in the clusters. The fiber clusters are blown onto a first foraminous screen that defines a retainer side of the fiber layer and through which air is being drawn. A second foraminous screen is then added to compact the fiber clusters and define a skin side of the fiber layer. Hot air is then circulated through the compacted fiber clusters to melt the binder fibers to fuse the matrix fibers together where they touch to form an integral soft springy fiber cluster layer to the shape of the screens. The second screen is then removed and a layer of thermoplastic power is sprayed onto a thermoplastic veil draped over the fiber cluster layer while the latter remains on the first screen and air is drawn through this screen and the veil to retain the power layer in place. A skin and a retainer are then bonded to the fiber cluster layer.

A cover for an air bag unit is disclosed having a patterned tear seam therein defined by a partially bonded material same as the cover material. Apparatus for forming the cover includes a thin shell mold having an inner surface that is heated to melt thermoplastic material cast thereon. A powder box adapted to contain thermoplastic material therein for distribution onto the thin shell mold carries a gasket having a shape corresponding to the tear seam shape. The powder box and gasket are adapted to be connected to the thin shell mold for forming a sealed footprint on the inner surface during distribution of the cast material against heated surface portions of the thin shell mold to form a thermoplastic cover with a narrow gap therein conforming to the desired tear seam pattern. The cover while in the shell mold is coated along the margins of the gap with a plastic parting agent and then more of the same or similar thermoplastic material is deposited in the gap and over the parting agent to form a partially bonded thermoplastic tear seam.

A steering wheel (12) incorporates an air bag unit (22). The air bag unit has a cover door (30) with a transducer (38) molded in a deformable front wall (35) of the cover door. The transducer can be a force sensitive resistor (38) which is operably connected to an electrical circuit (42) that actuates a horn (44) when the circuit senses a change in the resistance of force sensitive resistor (38). The force sensitive resistor (38) produces a suitable change in resistance when hand pressure is exerted on the front wall (35).
Abstract:
A method and apparatus is disclosed for forming a cover for an air bag deployment opening, the cover having a tear seam defined by a reduction in thickness of the cover. The cover can be formed as an unitary part of an outer skin layer for an automobile interior trim structure. The apparatus includes a thin shell having an inner surface upon which a thermoplastic material is cast to form the outer skin. A multiplicity of pins are disposed on and extend away from a backside thereof to transfer heat to the inner surface. The density of the pins is reduced on the portion of the backside of the shell proximate the portion of the inner surface upon which the tear seam of the outer skin is to be formed. The shell can be heated or cooled by using a plurality of nozzles to impinge heated or cooled air onto predetermined locations of the backside. A cover and tear seam construction is also disclosed.

An impact resistent flexible grille is located in an impact zone at a front end of an automobile having a grille support structure and an energy absorbing bumper. The flexible grille is rigidly fastened to the grille support structure and the bumper by rigid attachments that are located so that the flexible grille flexes to avoid damage when the front bumper collapses rearwardly responsive to a front end impact. Elastomeric tethers connect deflected portions of the flexible grille to the grille support structure to guide them back to their original position when the bumper returns to its original position. In one arrangement, the rigid attachments are located along a vertical centerline of the flexible grille and an elastomeric tether connects each upper corner of the flexible grille to the grille support structure. In a second arrangement, sides of the flexible grille are rigidly attached to the grille support structure on a horizontal centerline and an upper end of the flexible grille is connected to the grille support structure by a plurality of elastomeric tethers. In a third arrangement, an integral nib of the flexible grille is snapped into an aperture of the bumper and moves forwardly in the aperture of the bumper to accommodate initial movement of the bumper when it collapses rearwardly.
Abstract:
A process for manufacturing a metallized part using the island coating method, including spray depositing a primer layer, basecoat layer, or combined primer/basecoat layer. Each layer contains an increased amount of film forming polymer by using liquid CO.sub.2 as a supplemental carrier along with a reduced amount of organic solvent carrier thereby reducing waste disposal costs and environmental concerns. Further, this modified island coating system can be used to deposit layers of 1.5 to 2.0 mils thick and maintain the aesthetic properties of the metallizing island coating system at a reduced cost and with minimal variability among parts.

A steering wheel (12) incorporates an air bag unit (22). The air bag unit has a cover door (30) that has a bladder (38) with an air chamber (39) in communication with a pressure sensor (40). The pressure sensor is incorporated in an electrical circuit (42) that is actuated when the pressure sensor senses pressure within the bladder to be above a predetermined value. The electrical circuit is connected to a horn (44) such that when the bladder is pressed, the horn is actuated.

A laminated instrument panel has a door cover for concealing a supplemental inflatable restraint (SIR) system in a vehicle passenger compartment that includes a skin flap that is an integral part of the skin of the instrument panel. The skin flap is cast out of position and collapsed into the correct position when an elastomeric foam layer is foamed in place beneath the cast skin. This forms slanted grooves in the skin at the juncture of the flap and the adjacent skin of the instrument panel that have little or no gap at the surface of the skin. The skin flap can be shaped to provide a flush door or a raised door with an overlapping front edge.
Abstract:
A dual door arrangement is insert molded in a decorative automotive instrument panel to create an opening for air bag deployment. The arrangement comprises two self hinging sheet metal doors that are attached to a thermoplastic frame by integral clips. One door has an outwardly projecting lip embedded in the instrument panel that initiate a central slit in the instrument panel for propagating the air bag opening. The other door has a depressed shelf that underlies the lip and adjacent margin of the first door to provide several advantages including helping the lip to initiate the central slit.
