A method of making a porous mold for pressure slip casting. A surface porous layer is cast which has an average pore diameter of at most 20 microns and a thickness of 5 to 40 mm. An adhesive is applied in a pattern to the rear surface of the surface porous layer to leave an unapplied portion on the rear surface. A coarse porous layer is applied to the adhesive applied and unapplied portions of the rear surface of the surface porous layer which is made of a mixture of liquid resin and a filler of a particle diameter of 0.1 to 5.0 mm at a volume ratio of 15 to 50:100. The coarse porous layer has a thickness of 5 to 30 mm. A sealing adhesive is applied to the surface of the coarse porous layer and means is applied for passage of water from and air into the coarse porous layer.

A process for producing casting molds suitable for use in the ceramic industry and consisting of a polymerized material having minute, open pores and possessing a high degree of mechanical strength and an excellent water permeability. There is formed a castable mixture comprising A. a major amount of a polymer powder composed of spherical particles and having a polymerization catalyst uniformly distributed over the entire surface of said particles, B. an emulsion of at most about 20% by weight of water, based on said mixture; at least one water-insoluble, liquid monomeric or only partially polymerized compound polymerizable to form a rigid polymer and capable of being slightly imbibed by said polymer powder, as the oil phase; and a surface active agent capable of maintaining said emulsion; and optionally C. an accelerator for the polymerization of said polymerizable compound. Said mixture is cast to form a casting mold or a filter for liquid or gaseous media or the like, and then polymerized. Finally, the water can be removed from the pores.

A porous, open-pore, hardened, plastic mold for shaping a ceramic article by any of various ceramic shaping methods. The mold is prepared by subjecting a water-in-oil emulsion to hardening in the desired mold shape without breaking the emulsion and then drying the hardened, shaped mold. The emulsion has incorporated in it any of sodium disilicate or disodium tetraborate to accelerate the shaping of the ceramic article in the mold. The emulsion may also have incorporated in it any of microbeads of glass, barite, quartz powder and powdered polymers to reduce the pure volume and increase the mechanical strength of the porous, open-pored hardened, plastic mold.

A method of forming a fine ceramics structure having columns with a fine pattern of width and a high aspect ratio includes steps of charging a plastic mold with a ceramics slurry, solidifying the ceramics slurry, and thereafter removing the plastic mold. The plastic mold is removed by heating the plastic mold in a vacuum, employing laser ablation, employing plasma etching, or employing a solvent of low viscosity dissolving plastic mold. Especially, the plastic mold is made of acrylic, the ceramics structure is made of lead zirconate titanate, and the mold is removed by plasma etching in a gas environment of oxygen and freon. The resulting fine pattern ceramics structure may have columns with an aspect ratio of at least 10, and particularly a height of 100 .mu.m and a diameter of 10 .mu.m.

In a casting method comprising casting a slip containing water or an organic solvent as the medium into a mold and removing the mold after solidification of the slip, use of a mold formed with an organic binder soluble in the medium of the slip allows the slip to quickly solidify and afford a green body due to absorption of the medium in the slip by the mold. In this case, the mold softens with loss of the binding power thereof simultaneously with the absorption of the medium. Therefore, no cracks appear at all in the green body, and removal of the mold is very easy.

Such a filter layer (3) is produced by molding a flowable emulsion material comprising by weight about 100 parts of a curable synthetic resin material, about 1 to about 30 parts of a non-ionic emulsifier, about 1 to about 200 parts of water, and about 50 to about 600 parts of filler particles, into a cured filter layer; and uniformly eluting with a solvent an emulsifier-based viscous substance finely dispersed in the cured resin layer, and further curing the resin layer.
