The present invention is directed to a method of forming a molded core component. A mat formed from cellulosic fiber and resin is provided. The mat is consolidated in a first press until the resin is substantially fully cured, and then removed from the first press. The consolidated mat is then placed in a second press having a mold cavity shaped to form at least one depression in at least one of the major surfaces. The consolidated mat is reformed in the second press to form a molded core component having at least one depression in at least one of the major surfaces. The molded core component has a variable density, preferably of between about 10 lbs/ft3 and 80 lbs/ft3.

The present invention provides a system, method and apparatus for producing fire rated doors having added strength, better finishing and low cost manufacturing flexibility. The fire rated doors are made from two panels “sandwiched” together. An optional interior layer (e.g., fire resistant material, lead sheeting, steel or Kevlar) can be added between the door panels for various purposes. Splines, stiles or sticks are inserted in longitudinal channels in the door panels to provide assistance in aligning the door panels and greater hardware holding strength. An intumescent banding material concealed by a banding material around the perimeter of the door seals the door within its frame during a fire. The door design and the automated manufacturing process provide greater design choice, reduced cost and faster fabrication.

A fire retardant door having a vertical latch stile extending the length of the stile for receiving the elements of a concealed vertical rod exit device therein along with an expanding, fire resistant material, preferably an intumescent compound, for sealing the opening when subjected to heat. The vertically reciprocating exit device rods disposed in the opening are operably connected to bolts disposed in the end of the stile openings, the bolts moveable in response to movement of the vertically reciprocating element from a retracted position within the door edge opening to an extended position to engage the door frame. The composition of the door and arrangement of the exit device elements is selected for a high fire rating, and preferably includes a wooden outer layer provided on each of the major faces of the door. A fire retardant door latch stile for housing the elements of a concealed vertical rod exit device is also provided, the stile defining a vertical opening extending the length of the stile for receiving the exit device elements, and an expanding, fire resistant material, preferably an intumescent compound, is disposed in the stile for sealing the opening when the stile is subjected to heat.
