Methods are taught for manufacturing a press molded article (1) that comprises a profiled substrate layer (10) and a foamed layer (20). A substrate material (12) may be press molded with a foamable material (22) under pressure in order to join or attach the foamable material to the substrate material. In addition, a profile may be imparted to the substrate material during the press molding step, thereby forming the profiled substrate layer. After the press molding step has been completed, the foamable material is foamed and expanded, to thereby form the foamed layer. A skin material (32) optionally may be applied to the foamable layer before the press molding step. Optionally, embossed patterns may be imparted to the skin material during the press molding step, thereby forming an embossed skin layer (30) that is attached to the foamed layer.

An apparatus and methods for mixing and injecting a foam core within an extruded shell preferably of plastic downstream from an extrusion die to produce a uniform building product. The preferred apparatus includes a mixing head injector for mixing a binary system foam. The mixing head injector incorporates pressurized gas injection for homogenization of the foam core. A preferred method employs the mixing head injector and a novel calibrator thereby allowing injection of a foam core within the shell as it passes through a calibrator to reliably produce a uniform building product. An alternative method employs a second extruder. Alternative methods employ a mounting fixture downstream of a first calibrator.

Methods are provided in this invention to produce wood-like boards of polyvinylchloride, which are suitable for applications, such as graphic art, construction, furniture, etc. In one of the two embodiments disclosed in this invention, the wood-like polyvinyl chloride boards have smooth surface quality, a density below 0.95 g/cm3, good dimensional stability and strong abrasive resistance. These are produced by hot mixing, cold mixing, extrusion, calibration for quenching and subsequent cutting, to produce solid skin, foamed core products. In the other embodiment, the wood-like polyvinyl chloride boards have embossed surface quality, a density below 1.0 g/cm3, good dimensional stability and surface hardness. These are produced by hot mixing, cold mixing, extrusion and subsequent slow cooling with a roller system to produce embossed products.

A method of producing a composite sheet having a foam layer of a first polyolefin-based resin and a surface layer of a second polyolefin-based resin provided on at least one side of the foam layer and containing a polymeric antistatic agent. A foamed polyethylene product has an outer sheath of non-foamed polyethylene fused to an underlying foamed body portion. Preferably, the product is produced in an in-line method when the foam body is extruded and subsequently the skin is extruded directly on the body portion.
