A Nickel iron battery using a mono-block housing that has cells with leak-proof intercell connections. The intercell connections use compressed grommets to prevent fluid transfer between the cells. Each cell generates a charge that can be connected in series or parallel as required. The cells use an electrode plate that enables a manufacturing process which yields higher efficiency, higher throughput, and significantly lower battery cost. The anode composition of the cells has iron powder to increase cathode utilization, therefore lowering cathode material usage and lowering production cost.

The carbonyl iron composition includes carbonyl iron and at least one additive. A counter-electrode is spaced from the iron electrode. An electrolyte is in contact with the iron electrode and the counter-electrode such that during discharge. Iron in the iron electrode is oxidized with reduction occurring at the counter-electrode such that an electric potential develops. During charging, iron oxides and hydroxides in the iron electrode are reduced with oxidation occurring at the counter-electrode (i.e., a nickel electrode or an air electrode).

An inventive, new system that measures gas composition and pressure in the headspace of an aqueous electrolyte battery is described. The system includes a microcontroller that can use the composition and pressure information to connect a third electrode to either the anode(s) or the cathode(s) in order to balance the state of charge between the two. Results have shown that such a system can control the gas pressure inside a sealed flooded aqueous electrolyte battery to remain below 20 kPa (3 psi) and greatly extend the useable life of the battery.

A primary cell having an anode comprising lithium or lithium alloy and a cathode comprising iron disulfide (FeS 2 ) or a mixture of iron disulfide (FeS 2 ) and iron sulfide (FeS) and conductive carbon particles. A cathode slurry is prepared comprising the FeS 2 or FeS 2 plus FeS powder, conductive carbon, binder, and a solvent. The binder is preferably a styrene-ethylene/butylene-styrene (SEBS) block copolymer. There is an advantage discovered in utilizing a hydronaphthalene solvent to form the cathode slurry. The preferred solvent is 1,2,3,4-tetrahydronaphthalene or decahydronaphthalene and mixtures thereof. The slurry mixture is coated onto a conductive substrate and the solvent evaporated leaving a dry cathode coating on the substrate. Higher drying temperature may be used resulting in a dry cathode coating which resists cracking. The anode and cathode can be spirally wound with separator therebetween and inserted into the cell casing with electrolyte then added.

The negative electrode comprises a current collector, a carbon-based storage material which makes it possible to store an electric charge in the electrode by forming an electric double layer (Helmholtz double layer), and a non-carbon-based H2 storage material which can store hydrogen in a chemisorbed form and/or in the form of a metal hydride. The positive electrode contains a current collector and nickel hydroxide and/or nickel oxyhydroxide.
