A ceramic honeycomb wall-flow filter is prepared by plugging channels in a ceramic honeycomb comprised of clay by a method comprising the following. First, a mixture comprised of a dispersing liquid and ceramic powder is formed. Second, the mixture is inserted into at least one channel of a green ceramic honeycomb that is comprised of a clay to form a plugged green ceramic honeycomb wherein the dispersing liquid essentially fails to swell the clay. Alternatively, the mixture is inserted into a calcined ceramic honeycomb to form a plugged calcined ceramic honeycomb. Finally, the plugged green or calcined ceramic honeycomb is heated to a temperature sufficient to sinter the plugged green ceramic honeycomb to form a porous sintered plugged ceramic honeycomb. The method is particularly useful for simultaneously making the plugs and discriminating layers in the channels. The outlet plugs on have the same composition as the discriminating layer and preferably have a different composition from the inlet plugs.

There is provided a honeycomb structure which is excellent in such a resistance to thermal shock as to prevent generation of cracks or dissolved losses in partition wall intersections as critical damages for a filter and which is capable of securing a sufficient bonding strength to partition walls even in a case where plugging portions have a high porosity. A honeycomb structure includes: porous partition walls arranged to define cells connecting two end faces to each other; and plugging portions arranged to plug the cells in either end face. A porosity of each plugging portion is 50 to 90%, and an area of pores each having a sectional area of 0.15 mm 2 or more is 30% or more of a total pore area, the sectional area occupying an arbitrary section including a central axis of the plugging portion.

A method of manufacturing a porous honeycomb structure of the present invention includes the steps of: mixing and kneading at least an aggregate particle material formed of a ceramic and/or a metal, water, an organic binder, a pore former, and colloidal particles to form clay; forming the clay into a honeycomb shape having a plurality of cells constituting through channels of fluids; drying the clay to obtain a honeycomb formed body; calcining the honeycomb formed body to form a calcined body; and thereafter firing the calcined body to obtain the porous honeycomb structure.
