The present invention is directed to a treadmill belt (12) with foamed cushion layer (20) and method of making same. In one embodiment, the treadmill belt (12) includes a fabric base layer (14) and a foamed cushion layer (20) foamed on and integral with the fabric base layer (14). The foamed cushion layer (20) includes a thermoplastic composition and has a Shore A hardness of about 20 to about 80. In one example, the first foamed cushion layer (20) is from about 0.05 inches to about 0.35 inches thick. The thermoplastic composition, prior to being foamed, includes about 1 part to about 5 parts of a foaming agent, e.g., a chemical foaming agent, based on 100 parts thermoplastic material, e.g., polyvinyl chloride. An outer wear layer (22) is securely adhered on the foamed cushion layer (20) to sandwich the foamed cushion layer (20) between the fabric base layer (14) and outer wear layer (22) thereby defining the treadmill belt (12).

In a variant, the belt with cogged guide (50) also comprises a reinforcement core (30) immersed in the thermoplastic material of the guide- synchronisation element (40). The extrusion material has a tensile break strength of 400 kgf/cm 2 or above and a breaking extension of from 3.0% to 250%. The extrusion material is extruded in an extrusion ratio of from 1.05 to 2.80 while a gas was blown into the inside of the melt-extruded cylindrical product. A flexible composite with integral flights is provided and methods for making the same. The composite is made from, for example, silicone rubber, urethane rubber, polytetrafluoroethylene or other polymer. The composites are useful for making articles of manufacture, in particular, conveyor belts for use in high temperature food processing. The conveyor belts are an improvement over the prior art in that they inhibit slippage of the articles conveyed, may be manufactured at low cost and are easy to clean.
