Novel methods for processing gas generant compositions to produce feed stock are disclosed. The methods of the present invention include utilizing a binding agent and other additives in a mixture of ingredients of gas generant compositions in sufficient quantities that the ingredients of the gas generating material will agglomerate to form granules as the ingredients are mixed. Processing methods, including roll coating, continuous mixing, static mixing, freeze drying, solvent extraction, emulsification, azeotropic distillation, spray drying, fluidized bed processing and particle grinding are also disclosed for use in preparing feed stock for final gas generant products. The methods of the present invention are particularly useful in processing gas generating materials having a non-azide based fuel.

Gas generating compositions and methods for their use are provided. Metal complexes are used as gas generating compositions. These complexes are comprised of a metal cation template, a neutral ligand containing hydrogen and nitrogen, sufficient oxidizing anion to balance the charge of the complex, and at least one cool burning organic nitrogen-containing compound. The complexes are formulated such that when the complex combusts, nitrogen gas and water vapor is produced. Specific examples of such complexes include metal nitrite amine, metal nitrate amine, and metal perchlorate amine complexes, as well as hydrazine complexes. A binder and co-oxidizer can be combined with the metal complexes to improve crush strength of the gas generating compositions and to permit efficient combustion of the binder. Such gas generating compositions are adaptable for use in gas generating devices such as automobile air bags.

The rocket motor also includes a pressure equalizing system that accommodates changing temperature conditions during storage as well as varying gas pressure inherent in gun-launched rocket systems in a manner that allows for thinner case cylinder design and increased propellant volume.

This invention relates to the production of black body-generating decoy flares. Compositions are provided which, when combusted, provide black body radiation. The compositions generally include from about 40 % to about 70 % metal such as magnesium or aluminum, from about 10 % to about 40 % polytetrafluorethylene, and from about 8 % to about 30 % binder. Important to the operation of the present invention is the production of carbon upon combustion of the composition. Accordingly, polyaromatic thermoplastics, such as polystyrene and dimethyl phthalate, serve as the binder. Also disclosed are methods of producing black body decoy flares.

A process for the hydrogenolysis of 2,4,6,8,10,12-hexabenzyl-2,4,6,8,10,12-hexaazatetracyclo [5.5.0.0?5,9.03,11¿]dodecane ('HBIW') is disclosed in which a quantity of HBIW, cosolvent and a bromine source are placed into a reaction vessel. Acetic anhydride and a substantially water-free palladium catalyst are then rapidly added. The reaction vessel is purged of an atmosphere capable of reacting with hydrogen, and hydrogen is quickly introduced to convert the HBIW to tetraacetyl-dibenzylhexaazaisowurtzitane ('TADB'). The acetic anhydride is added immediately prior to hydrogen introduction so that it does not have time to react with the HBIW to form an acetylated derivative prior to commencement of the desired hydrogenation reaction. The process requires very little palladium catalyst, preferably less than 10 % wt./wt. based on the HBIW substrate. The TADB, precipitated on the palladium hydrogenation catalyst, is subjected to a second hydrogenation step using formic acid solvent in the presence of hydrogen to form tetraacetyldiformylhexaazaisowurtzitane ('TADF').

An infrared decoy flare (10) having enhanced infrared intensity is disclosed. The flare includes a case (12) in which an infrared illuminant composition (14) is disposed. The bore diameter and length of the case are advantageously selected to be compatible with preexisting chaff dispensers and their cartridges located on aircraft. The illuminant composition, the nozzle throat area, the geometry of the illuminant composition, and the volume of the combustion chamber are selected such that combustion of the illuminant composition results in an unstable combustion condition during the first second of combustion, thereby increasing the peak intensity of the radiation emitted by the propellant. Preferably, the flare is configured such that the unstable combustion occurs during the first 0.2 to 0.5 seconds of combustion of the illuminant composition.
