The invention is a supported or bound heteropoly acid catalyst composition, a method of making the catalyst composition and a process for the oxidation of saturated and/or unsaturated aldehydes to unsaturated carboxylic acids using the catalyst composition. The catalyst composition has an active heteropoly acid component containing molybdenum, vanadium, phosphorus and cesium and an inert heteropoly acid component containing molybdenum, phosphorus and cesium, potassium, rubidium or sodium at a relative molybdenumxesium/potassium/rubidium/sodium molar ratio of above about 12:2. The catalyst is made by dissolving compounds of the components of each of the heteropoly acid compounds in a solution, precipitating the heteropoly acid compounds, contacting the heteropoly acid compounds to form a catalyst precursor and calcining the catalyst precursor to form a heteropoly acid compound catalyst. Unsaturated aldehydes, such as methacrolein, may be oxidized in the presence of the heteropoly acid compound catalyst to produce an unsaturated carboxylic acid, such as methacrylic acid.

A zeolite catalyst is prepared by treating a zeolite with a phosphorus compound to form a phosphorus-treated zeolite. The phosphorus-treated zeolite is heated to a temperature of about 3000C or higher and combined with an inorganic oxide binder material to form a zeolite-binder mixture. The zeolite-binder mixture is heated to a temperature of about 4000C or higher to form a bound zeolite catalyst. The bound zeolite may exhibit at least two 31P MAS NMR peaks with maxima at from about 0 to about -55 ppm, with at least one peak having a maximum at from about -40 to about -50 ppm. Zeolites containing 10-oxygen ring pores that have been prepared in such a way may be used in aromatic . alkylation by contacting the bound zeolite catalyst with an aromatic alkylation feed of an aromatic compound and an alkylating agent under reaction conditions suitable for aromatic alkylation.

The invention relates to a novel process for the synthesis of zirconium carboxylates. In order to overcome the disadvantageous characteristics of the currently used production process (highly corrosive starting substances and products, complex removal of HCI), it is proposed to suspend ZrCI4 in an apolar solvent and react it with the anhydride of an acid. The sole products to arise are the slightly corrosive Zr carboxylate and an acid chloride, which is a valuable basic chemical in the chemicals and pharmaceuticals industry. The reactors required for the synthesis need not necessarily consist of glass and/or enamel, but may instead be manufactured from stainless steel, which is cheaper. Apparatuses for the removal and treatment of hydrochloric acid are not necessary.

Disclosed is a bound phosphorus-modified zeolite catalyst. Zeolite is treated with a phosphorus compound to form the phosphorus-treated zeolite. Binder material is treated with a mineral acid prior to being bound with the phosphorus-modified zeolite. The binder material includes inorganic oxide materials, such as alumina, clay, aluminum phosphate and silica- alumina, in particular, a binder of alumina or clay or their combinations. The mineral acid includes hydrochloric acid, nitric acid, phosphoric acid or sulfuric acid. The phosphorus- treated zeolite is combined with the acid-treated inorganic oxide binder material to form a zeolite-binder mixture. Water is added to form an extrudable paste which maybe shaped and is heated to a temperature of about 4000C or higher to form a bound phosphorus-modified zeolite catalyst. For aromatic alkylation, the bound phosphorus-modified zeolite catalyst is contacted with an aromatic alkylation feed of an aromatic compound and an alkylating agent under reaction conditions suitable for aromatic alkylation.
