Gas generating compositions and methods for their use are provided. Metal complexes are used as gas generating compositions. These complexes are comprised of a metal cation template, a neutral ligand containing hydrogen and nitrogen, and sufficient oxidizing anion to balance the charge of the complex. The complexes are formulated such that when the complex combusts, nitrogen gas and water vapor is produced. Specific examples of such complexes include metal nitrite amine, metal nitrate amine, and metal perchlorate amine complexes, as well as hydrazine complexes. A binder and co-oxidizer can be combined with the metal complexes to improve crush strength of the gas generating compositions and to permit efficient combustion of the binder. Such gas generating compositions are adaptable for use in gas generating devices such as automobile air bags.

A nonsolvent process of synthesizing bis(2,2-dinitropropyl)acetal (BDNPA) is disclosed. In the process, 2,2-dinitropropanol (DNPOH) is reacted at low temperature with an acetaldehyde source in the presence of an acid catalyst, such as a Lewis acid catalyst or protic acid catalyst. To inhibit byproduct formation, the reaction temperature is maintained from about -30 °C to 30 °C. Upon completion of the reaction, the reaction solution is quenched with water and washed with an aqueous hydroxide solution. The hydroxide concentration should be sufficient to neutralize any acid formed during the quenching step and to solubilize unreacted 2,2-dinitropropanol as well as other aqueous soluble by products in the reaction solution. The BDNPA product is extracted with methyl tert-butyl ether (MTBE) or equivalent solvent. The organic solvent is evaporated to yield usable BDNPA product. The resulting yield is at least 50 % based on the starting quantity of 2,2-dinitropropanol.

The insulating coating for an object such as a rocket motor casing is formed by wrapping a strip of insulating material (18) upon the surface of a rotating mandrel (10). By means of this invention, it is possible to wrap a strip of malleable material (18) such as rubber from an extruder onto a complex shape while exercising precise thickness control, thereby eliminating the need for machining the outer surface. The strip is run through a forming mill of unique construction which shapes the strip during the wrapping process to conform most precisely with the topography of the mandrel. The mill automatically varies both the taper and the width of the strip. The final wrapped product has a smooth outer surface that requires minimal finishing.

Hybrid rocket motor fuel grain compositions with high regression rates (0.05 to 0.15 ips) are obtained in which conventional oxidizers are used at relatively low oxidizer mass fluxes. The compositions include an energetic polymer, preferably a polymer of glycidyl azide in a matrix of inert polymer such as polybutadiene. A preferred composition comprises glycidyl azide polymer (24%), hydroxy terminated polybutadiene (56%) and metallic Al (20%). The composition is cured with an isocyanate.
