An alpha prime-beta prime SiAlON ceramic body (20, 30), as well as a method for making the same, made from a starting powder mixture that includes silicon nitride powder that has a beta-silicon nitride content with a range having a lower limit equal to zero weight percent and an upper limit equal to about 1.6 weight percent of the silicon nitride powder. The powder mixture also includes one or more powders that provide aluminum, oxygen, nitrogen, and two selected rare earth elements to the SiAlON ceramic body wherein the selected rare earth elements are selected from at least two groupings of three specific groupings of the rare earth elements.

The hot-pressed ceramic body (20) contains between about 15 and about 35 volume percent of a boron carbide phase, and at least about 50 volume percent of alumina. The sintered to full density ceramic body (20) contains between about 15 and about 50 volume percent of a boron carbide phase and at least about 50 volume percent alumina. The substrate (21) further includes at least one of the following components (a) through (b) wherein the sum of the amounts of components (a) and (b) is equal to an effective amount to achieve full densification wherein components (a) and (b) include (a) a metal component including one or more of aluminum, magnesium and zinc; and (b) a reduction component containing carbon.

A continuous process for the manufacture of a ceramic sintered comopact wherein the process comprises the steps of: forming a green compact from a powder mixture comprising a first component comprising compounds which contain elements of silicon, aluminum, oxygen and nitrogen; and the powder mixture further comprising a second component comprising a compound of at least one element selected from the group consisting of yttrium, scandium, cerium, lanthanum and the metals of the lanthanide series, and the second component comprising between 0.1 and 10 weight percent of the powder mixture; heat treating the green compact wherein the heat treatment comprises continously passing the green compact through at least one heating zone so as to produce a sintered compact.
