A method of manufacturing bulked continuous carpet filament which, in various embodiments, comprises: (A) grinding recycled PET bottles into a group of flakes; (B) washing the flakes; (C) identifying and removing impurities, including impure flakes, from the group of flakes; (D) passing the group of flakes through an expanded surface area extruder while maintaining a pressure within the expanded surface area extruder below about 25 millibars; (E) passing the resulting polymer melt through at least one filter having a micron rating of less than about 50 microns; and (F) forming the recycled polymer into bulked continuous carpet filament that consists essentially of recycled PET.

In one aspect, the carpet includes: a primary backing which has a face and a back surface; a plurality of fibers attached to the primary backing and extending from the face of the primary backing and exposed at the back surface of the primary backing; an adhesive composition backing; and an optional secondary backing adjacent to the adhesive backing. The method of making carpet includes extrusion coating the adhesive composition onto the back surface of a primary backing to form the adhesive composition backing. The method of recycling carpet can recover one or more polymeric carpet components.

The application describes methods and apparatus for recovering materials from waste carpet and of the like products. The carpet material is initially shredded into coarse pieces. These are optionally dried and then subjected to cooling to embrittle at least one components, such as a polymer backing material, while leaving other component e.g. tuff fibres, flexible. In the cooled condition, the pieces are subjected to mechanical action such as hammering or rolling to break up the embrittled material, and these fragments are separated from the other material and recovered. Preferably a drying stage is applied after the mechanical fragmentation, before separation. The procedure may be repeated, optionally with different temperatures to selectively embrittle and fragment different components and facilitate their separation.

An improved carpet, an improved method of making a carpet, and an improved method of attaching a carpet to a motor vehicle door trim panel. The improved carpet (20) comprises an outer woven polypropylene pile layer (22), an inner nonwoven polypropylene layer (24), and a central intermediate recycled rubber layer (26). The carpet is formed by extruding a melted mixture of rubber and polypropylene particles to form a hot central sheet (26) and thereafter adhering a woven polypropylene layer to the upper face of the hot sheet and a nonwoven polypropylene layer to the lower face of the hot sheet. Carpet is attached to the lower portion of a door trim panel (18) of a motor vehicle by heating the lower portion of the door trim panel with hot air until the panel is tacky and thereafter pressing the invention carpet downwardly against the tacky surface of the door trim panel to form a firm welded marriage as between the carpet and the panel. Alternatively, the marriage of the carpet and panel may be achieved by ultrasonic energy applied through the door trim panel to the interface between the door trim panel and the carpet.

The fabric can be woven or non-woven material and usually is characterized by high (6) and low (8) density regions that are bonded to a thermoplastic substrate (4) in a vibration welder (15) having a smooth surfaced platen applying pressure to the exposed surface of the fabric. High quality bonds or vibration welds are obtained between a fabric and a thermoplastic substrate characterized by a textured surface (56) having tiny raised regions (58).
