A spray applicator for spraying polyurethane in a spray forming process is provided with a jacket that partially encloses a portion of the spray applicator and retains a heated gas that is supplied from a source of heated gas. The spray tool receives polyurethane forming components at one end that are dispensed into a nozzle at the opposite end. The gas heats the polyurethane mixture within the spray tool and is then emitted from the jacket to heat and shape the polyurethane spray. A method of spray forming an article with a reactant mixture is also disclosed. The method comprises heating a reactant mixture in a spray applicator as it sprays the mixture. The spray pattern is shaped by impingement of the heated gas on the reactant mixture as the heated gas is released from the jacket.

Aspects of the present invention include providing a method of making polyurethane composite skins for vehicle interior components, as well as providing the resulting skin. In at least one embodiment, the method comprises providing a clear coat having a show surface and a back surface, and providing a colored aromatic polyurethane skin on the back surface of the clear coat. In at least one embodiment, the clear coat is UV stabilized. In at least another aspect of the present invention embodiment, a method of forming a trim product is provided. The method comprises providing a relatively rigid substrate, securing a polyurethane composite skin made in accordance with the present invention to the substrate, and optionally, providing a foam layer between substrate and the composite skin.

A masking system is provided that includes a supply roll of masking material, supported by a first roll support. The supply roll is rotatable on the first roll support, which allows the masking material to be dispensed. A take-up roll is provided to receive masking material after it has been used. A masking arm is positioned on an inside surface of the masking material, and contacts a portion of a mold to capture the masking material between the masking arm and the mold, thereby sealing off a portion of the mold during a coating process. After the coating process, the take-up roll is rotated, thereby dispensing new masking material from the supply roll.

The method comprises providing a spray mold, heating the spray mold to a first temperature, spraying powdered polymeric material proximate the surface of the tool to form a polymeric skin layer, and cooling the spray mold to a second temperature. The method further comprises removing the skin layer from the tool and positioning the skin layer in a mold in a spaced apart relationship from a substrate, and introducing a foam material between the substrate and the skin layer to form a foam layer between the substrate and the skin layer.

In at least one embodiment, the method of making the vehicle interior trim panel comprises providing a skin layer on a spray tool, providing a source of polyol, and providing a source of isocyanate, wherein at least one of the sources contains a nucleated component. The method of this embodiment further comprises combining polyol and isocyanate from the respective sources to form expandable polyurethane reactive component, spraying the expandable polyurethane reactive component onto the skin layer to form a resilient layer, and securing a rigid substrate to the resilient layer to form the vehicle interior trim part.

The apparatus further includes a spray head in communication with the premix chambers and the other of the source of isocyanate and the source of poloyl, and a valve assembly disposed between the spray head and the premix chambers for selectively introducing selectively colored material from one of the premix chambers and the other of isocyanate and polyol to the spray head.

A method for producing a polymeric component having two different colors is provided. A split mold design is used such that a coating having a first color is applied to a first piece of the mold while it is separated from a second piece of the mold. The two mold pieces are then brought together, and a coating having a second color is applied to the second mold piece. A bonding material is then sprayed on the two coatings, thereby forming a skin, which is an integrated, unitary structure. The skin may be further processed by applying a structural foam to create an automotive interior component having two different colors.
