Abstract: A ceramic matrix composite (CMC) component including a first subcomponent and a second subcomponent. The first component formed of a ceramic matrix composite (CMC) including reinforcing fibers embedded in a matrix and the second CMC subcomponent formed of one of a ceramic matrix composite (CMC) including reinforcing fibers embedded in a matrix or a monolithic ceramic material. The subcomponents further including an interlocking mechanical joint joining the first subcomponent and the second subcomponent to form the composite material component. The interlocking mechanical joint including at least one groove defined in one of the first subcomponent or the second subcomponent and into which a portion of the other of the first subcomponent or the second subcomponent is disposed. A shroud segment is provided formed of the joined first and second subcomponents. Methods are also provided for joining the first and second subcomponents using an interlocking mechanical joint.

Abstract: A shroud segment including a forward radial wall, an aft radial wall and at least one interlocking subcomponent. The forward radial wall, an aft radial wall and the at least one interlocking subcomponent are each formed of a ceramic matrix composite (CMC) including reinforcing fibers embedded in a matrix. The shroud segment further including an interlocking mechanical joint joining each of the forward radial wall and the aft radial wall to the at least one interlocking subcomponent. Methods are also provided for joining the forward radial wall and the aft radial wall to the at least one interlocking subcomponent using an interlocking mechanical joint.

Abstract: Methods for preparing ceramic matrix composites using melt infiltration and chemical vapor infiltration are provided as well as the resulting ceramic matrix composites. The methods and products include the incorporation of sacrificial fibers to provide improved infiltration of the fluid infiltrant. The sacrificial fibers are removed, such as decomposed during pyrolysis, resulting in the formation of regular and elongate channels throughout the ceramic matrix composite. Infiltration of the fluid infiltrant can then take place using the elongate channels resulting in improved density and an improved ceramic matrix composite product.

Abstract: Systems and methods for manufacturing unidirectional fiber prepreg tapes for CMC articles are provided. In one exemplary aspect, the method includes casting a matrix material on a carrier film to form a matrix film. The matrix material of the matrix film is then allowed to dry for a predetermined time. The matrix film is then wrapped on a drum and the matrix material is wet to a predetermined viscosity with a solvent. Thereafter, a fiber tow that includes of a plurality of fibers is wound about the drum so that the fiber tow penetrates into the matrix material and the matrix material impregnates the fiber tow to form the prepreg tape.

Abstract: The present application provides methods and apparatus for processing ceramic fibers for the manufacture of ceramic matrix composites (CMCs). One method may include providing at least one frame including a planar array of unidirectional ceramic fibers extending across a void thereof. The method may further include depositing a coating on the ceramic fibers of the at least one frame via a chemical vapor deposition (CVD) process. The method may also include impregnating the coated ceramic fibers with a slurry including a ceramic matrix precursor composition to form at least one CMC prepreg, such as a prepreg tape. The ceramic fibers may be substantially SiC fibers, for example.

Abstract: A method for repair of composite materials includes applying a formulation to a ceramic matrix composite substrate. The formulation comprises a liquid carrier, a ceramic filler dispersed within the carrier, and a polymeric binder disposed in the carrier. The method further includes removing the carrier from the formulation to form a green composition; pyrolyzing the green composition to form a porous composition; disposing a liquid metal or metalloid within the pores of the porous composition to form an intermediate composite composition; and converting the liquid metal or metalloid to solid state to form a solid composite composition.

Abstract: A method of redefining an opening in a composite component comprises filling the opening with a filling material, where the opening is defined in a body of the composite component and opens onto a surface defined by the composite component, and redefining the opening such that the opening extends into the body. Some methods comprise removing an existing coating from the surface of the composite component prior to filling the opening with the filling material and applying a new coating to the surface prior to redefining the opening such that the opening extends through the new coating and into the body. An exemplary composite component comprises a body, a surface with a coating thereon, an original opening defined through the body and filled with a filling material, and a new opening defined through the coating into the body, which may be defined at a new location from the original opening.
