    Abstract: A method of forming an electrode for a lithium-ion electrochemical cell includes mixing together a conductive filler component, an active material component, and a binder solution that includes a binder component and a solvent to form a slurry; casting the slurry onto a current collector to form a wet workpiece; and submersing the wet workpiece in a bath that includes a non-solvent to induce a phase inversion and form a wet electrode composition. Submersing and inducing the phase inversion includes forming a liquid-like polymer lean phase and a solid-like polymer rich phase in the wet electrode composition as the non-solvent enters the slurry. The method includes drying the wet electrode composition to form an electrode composition disposed on the current collector and thereby form the electrode.

    Abstract: An electrode for a lithium-ion electrochemical cell includes a current collector and an electrode composition disposed on the current collector. The electrode composition includes a binder component, a conductive filler component disposed within the binder component, and an active material component dispersed within the binder component and the conductive filler component. The electrode composition has a first surface and a second surface spaced apart from and parallel to the first surface. The electrode composition defines: a plurality of channels each extending between the first surface and the second surface in a first direction that is generally perpendicular to the first surface and each configured for lithium-ion transport between the first surface and the second surface; and a plurality of pores between the first surface and the second surface and adjacent to the plurality of channels.

    Abstract: A method of manufacturing an alkali metal coated current collector for a battery, the method includes melting the alkali metal, removing impurities floating on the surface of the melted alkali metal; applying the purified melted alkali metal to the surface of at least one side of a passing current collector substrate to form a coating on the current collector substrate. A system for manufacturing an alkali metal coated current collector for a battery includes at least one extruder having a melt chamber, an inlet extending to the melt chamber, at least one feed roller in the inlet for feeding alkali metal introduced into the inlet to the melt chamber; a heater for melting alkali metal in the melt chamber; an opening in the chamber for removing impurities floating on the melted alkali metal in the melt chamber; an outlet extending from the melt chamber to a dispensing opening; a reservoir for receiving melted alkali metal; and at least one drive roller for driving a current collector substrate past the reservoir to receive a coating of melted alkali metal.

    Abstract: Aspects of the disclosure include an electrode calendering system for manufacturing electrodes with enhanced edge quality. An exemplary system includes an active material supply including an electrode material and a coating roll coupled to the active material supply. The coating roll is positioned to coat a current collector with the electrode material. A back roll is positioned to transfer the current collector to the coating roll. The system includes at least one of a bare foil supporting material roll and a coated foil supporting material roll. The bare foil supporting material roll is positioned to apply a support material onto a first portion of the current collector prior to the current collector being coated with the electrode material. The coated foil supporting material roll is positioned to apply the support material onto the first portion of the current collector after the current collector is coated with the electrode material.

    Abstract: A cathode structure for a battery includes a substrate having an electrically conductive surface and an electrode deposited onto the electrically conductive surface. The electrode is made of two or more electrode materials, including (i) one or more active materials, and (ii) specified weight percentage ranges of multi-walled carbon nanotubes (“MWCNTs”), or milled carbon fibers (“MCFs”), or a mixture of MWCNTs and MCFs. Using the specified weight percentage ranges, the electrode may be produced with a thickness of greater than 120 μm. Also disclosed are a slurry formulation for producing thick electrodes for a battery, and a method of fabricating a cathode structure for a battery.
