A reconfigurable tool and/or die geometry and methods of use generally comprise forming at least a portion of a shape defining surface with a shape memory material. In response to an activation signal, the shape memory material changes geometry of the shape defining surface to provide a means for forming parts with different geometries from the same tool and/or die. In an alternative embodiment, an insert for a tool and/or die can be used, wherein the insert has at least a portion of its shape defining surface formed of a shape memory material. Also disclosed are processes for forming a first part with a defined geometry and a second part with a defined geometry different from the first part defined geometry using a reconfigurable tool and/or die as well as a reconfigurable insert with a standard tool and/or die.

Between the different tool parts, there is a clear interface in the material composition, but an intermingled transitional zone (19) of different material compositions is possible. In a method of manufacturing the tool, or a part thereof, casting material of at least two different material compositions is supplied to different parts (7, 8, 9, respectively) of the tool. The casting materials are kept separate and discrete from one another and, after the casting, there is thus obtained a tool possessing different material properties in different parts (7, 8; 9) of the tool.

A composite working tool having a working surface and a desired direction of metal working and power transmitting movement comprising a composite composed of two bodies, each of a different metal; one of said metals being harder than the other and being the working surface. The two of said bodies are in direct contact with each other along a plane substantially perpendicular to said direction of movement whereby power is transmitted from one of said bodies to the other across said plane when said composite working tool is moved. One of said bodies has a narrowed portion and the other of said bodies has an opening defined therewithin to receive said narrowed portion. Each of said narrowed portion and said opening have defining walls in the desired direction of movement of the tool. The defined opening is larger in size than the narrowed portion to receive the same therein with clearance between said defining walls. Brazing filler metal is positioned in said clearance between said defining walls to bond the same together in the desired direction of movement of said tool. The working surface of said composite tool is preferably a hard metal carbide and the other metal of said tool is preferably a steel shank. The composite tool is preferably manufactured utilizing cooling of the steel shank when the hard solder is heated.
