    Abstract: A composite cushion includes a first cushioning element and a second cushioning element. The second cushioning element is formed in a manner that engages a peripheral engagement are of the first cushioning element to interlock the second cushioning element onto the first cushioning element. The second cushioning element may surround an outer periphery of the first cushioning element. In addition, a portion of the second cushioning element may be superimposed over a central cushioning area of the first cushioning element. Any superimposed central portions of the first and second cushioning elements may have an unsecured relationship (i.e., they are not directly secured to each other).

    Abstract: Tooling for manufacturing a vehicle panel having a substrate, a foam layer, and a decorative covering. The tooling includes a tool base having a tool aperture, and an insert having a sealing projection. The insert is located at least partially in the tool aperture. The sealing projection is configured to create a seal between the substrate and the decorative covering at least partially around a substrate aperture in the substrate. The substrate aperture is at least partially smaller than the tool aperture so as to form an overlapping seal area between the sealing projection of insert and the substrate. A manufacturing method can create a foam-less region between the decorative covering and the substrate.

    Abstract: An engineered structural member for use as, for example a stud, and a method for producing an engineered structural member. The method includes placing two spaced-apart flange members, preferably from nominal dimension solid lumber, in a mold cavity, inserting a two-part mixture of polyurethane material between the flange members, closing the mold and applying pressure to density the two-part polyurethane material during curing, and removing the completed engineered structural member from the mold. Preferably, the multiple engineered structural members are produced in multiple mold cavities, either sequentially, for example, on a rotary molding machine, or simultaneously, for example, in a series of molds which are filled and closed together. The engineered structural member provides increased insulation capacity to a structure while reducing structure weight, improving strength and improving dimensional instability.

    Abstract: This system and method provide for manufacturing a multi-material hybrid structure comprising a single- or multi-layer sheet or tube, which are made of metals, fabrics, polymer and their combinations, and at least one layer or body made of formed resin. The methods include a simultaneous forming-injection process that followed with an additional sequence to initiate the forming process along with curing and/or solidification and/or bonding processes. The additional sequence provides a pressure drop inside the cavity using tool movement and or additional deformation of one/or several layers of the sheet using any fluid pressure, suction and/or electromagnetic force. The injection process can be used for any kind of synthetic or bio-based resin with or without fiber reinforcement. It is also integrated with supercritical assisted technology.

    Abstract: A process for manufacturing products made of foamed polymeric material, comprising the following steps: generating, via software, a virtual model (M) of a product to be manufactured in a solid foamable polymeric material; performing a topological optimization via software of the virtual model (M) in order to obtain an optimized virtual model (MO) with areas of differentiated relative density; preparing the foamable polymeric material and inserting it in a mold (1); solubilizing, under pressure, at least one foaming agent in the foamable polymeric material placed in the mold (1) with a pressure profile of the foaming agent variable over time and/or space as a function of the topological optimization; releasing the pressure in order to obtain a product (S) made of foamed polymeric material provided with the above-mentioned areas of differentiated relative density; removing the product (S) made of foamed polymeric material from the mold (1).
