Flame retardant flexible polyurethane foam compositions, methods of flame retarding flexible polyurethane foam compositions, articles made therefrom and flame retardants that comprise blends of tetrahalophthalate esters and phosphorus-containing flame retardant having at least about 5 wt. % phosphorus additives. The combined weight of the tetrahalophthalate ester and the phosphorus-containing flame retardant comprises about 5 to about 20% by weight of the flexible polyurethane foam compositions or reaction mixtures. The ratio of the tetrahalophthalate ester to the phosphorus-containing flame retardant is from about 80:20 to about 20:80 percent by weight and preferably from about 60:40 to about 40:60 percent by weight.

Flame retardant latex coatings are disclosed which include natural or synthetic latex grafted with ring-halogenated, ethylenically unsaturated aromatic monomers. The grafted latex is used alone or in combination with non-grafted natural or synthetic latex. The coatings are useful for a wide variety of applications, including fabric backcoatings, carpetings, paints, adhesives, sealants, caulks, non-woven binders and so on.

Improved flame retardant latex coatings are disclosed which comprise copolymers of ring-halogenated aromatic monomer units and alkyl acrylate/methacrylate monomer units, and which may additionally include at least one other monomer. In a first embodiment, the coatings include ring-brominated aromatic monomer units and alkyl acrylate and/or alkyl methacrylate monomer units. In a second embodiment, the coatings include these first two types of monomer units and further include third monomer units from unsaturated esters of saturated carboxylic acids, halogen-free aromatic monomers or unsaturated carboxylic or dicarboxylic acid monomers. In a third embodiment, the coatings include four monomer units, namely ring-brominated aromatic monomer units, alkyl acrylate/methacrylate monomer units, halogen-free aromatic monomer units and unsaturated carboxylic or dicarboxylic acid monomer units. In one aspect, the halogenated aromatic monomers are present in an amount to provide from 7 to 20 weight percent bromine in the final latex coating. In another aspect, the halogenated aromatic monomers include polybrominated monomers, particularly to provide monomers having an average of at least about 1.5 bromines per monomer unit. The coating polymers have glass transition temperatures in the -30.degree. C. to 30.degree. C. range and are useful, for example, for coating, paint, adhesive, sealant and non-woven binder applications.

Halogenated styrene-based coatings having surprisingly good physical properties in combination with flame retardancy are prepared from copolymers of ring-halogenated, ethylenically unsaturated aromatic monomers and aliphatic conjugated dienes having from 4 to 10 carbon atoms, and from terpolymers of ring-halogenated, ethylenically unsaturated aromatic monomers, halogen-free aromatic monomers, and aliphatic conjugated dienes having from 4 to 10 carbon atoms.

Increased bulk density of powdered flame retardants, flame retardant synergists and other powdered polymer additives substantially improves the processing, dispersibility, and properties of the processed polymer. Processing improvements include faster processing, more homogeneous additive dispersion throughout the polymer, less swell, and reduction or elimination of drool. Formed parts containing the increased bulk density flame retardant and flame retardant synergists are more consistent with respect to density, wall thickness, and more homogeneous and consistent flame retardancy. Physical properties such as flammability test performance and/or impact strength are also enhanced.

Flame retardants for polymer compositions which are mixtures including triaryl phosphate esters represented by the following formula: where R1-R15 can independently be located in the ortho, meta or para positions on their respective phenol rings and are, independently, H or branched or linear alkyl groups having 3 to 11 carbon atoms and the mole ratio of the alkylate to phenol in the mixtures is at least about 0.77, preferably greater than about 0.81, and most preferably greater than about 0.85. The higher alkylated mixtures of triaryl phosphate esters can be incorporated into polymer compositions alone or in combination with other flame retardants.
