A novel alloy is disclosed which is characterized by high resistance to wear and corrosion. The alloy consists essentially of 2 to 25% chromium, 5 to 30% molybdenum, 3 to 15% tungsten, 2 to 8% copper, 2 to 8% boron, and 0.2 to 2% carbon; the balance being incidental impurities and at least 30% of a metal selected from the group consisting of nickel, cobalt and combinations thereof, with the total of molybdenum and tungsten being at least 16%. The alloy is preferably in the form of a powder for thermal spraying, and coating produced thereby generally have an amorphous structure.

A thermal spray composite is disclosed, comprised of a base constituent formed from at least one of the metals nickel, iron, cobalt and chromium, plus additional constituents comprising aluminum and yttrium oxide. Optionally, the base constituent additionally contains aluminum, and the additional constituents may further include molybdenum and/or cobalt. In a preferred form, the composite is a powder having an alloy core of the base constituent, the core having fine particles of the additional elements secured thereto with a binder. The process of thermal spraying the composite is also disclosed, and the resulting coatings have a high degree of high temperature corrosion resistance and tenacity compared to prior art thermal sprayed coatings.

A composite barrel for use in extrusion or injection molding is disclosed. The composite barrel includes an outer housing having a cylindrical bore that extends throughout the length of the outer housing. A wear-resistant lining is disposed on an interior surface that defines the cylindrical bore. The lining is fabricated from an alloy that includes a base metal and phosphorus and the lining may contain hard abrasion-resistant particulate, such as tungsten carbide. The base metal is nickel or cobalt or a mixture of nickel and cobalt. The alloy is typically applied by centrifugal casting and can be cast in a nitrogen-rich atmosphere without creating undesirable lining porosity. Such linings can be made for a fraction of the cost of comparable linings that must be cast under vacuum or in an atmosphere of argon.

A filler is fed axially into a stream of high-temperature combustion gases such that the filler is entrained in the gaseous stream. The gaseous stream containing the filler is then used to atomize the molten tip of a metal wire which is continuously fed into the gaseous stream. The resultant gaseous stream which contains both the filler and the atomized molten metal is directed to the surface of a target. The filler and the molten metal impact the target and combine to form a substantially continuous metal matrix in which the interstices are filled by the filler. The composite material abrades readily upon frictional contact with a moving part.

Brazing filler metal compositions have excellent wettability to nickel/cobalt/iron-based base metals and produce braze joints with high strength and heat/corrosion resistance. The iron-based braze filler metal includes chromium in amounts between about 20 to 35 percent by weight, silicon in amounts between about 3 to 12 percent by weight, phosphorus in amounts between about 3 to 12 percent by weight; and 0 to about 0.2 weight percent of one or more of calcium, yttrium and misch metal, the balance being iron. These filler metals are suitable for the manufacture of several different types of heat exchangers and catalytic converters at a significantly lower cost compared to currently known braze filler metal compositions.
