A solid oxide fuel cell (SOFC) includes a cathode electrode, a solid oxide electrolyte, and an anode electrode. The electrolyte and/or electrode composition includes zirconia stabilized with (i) scandia, (ii) ceria, and (iii) at least one of yttria and ytterbia. The composition does not experience a degradation of ionic conductivity of greater than 15% after 4000 hrs at a temperature of 850° C.

A fuel cell column includes termination plates, fuel cell stacks disposed between the termination plates, and fuel manifolds disposed between the fuel cell stacks. The fuel cell stacks include fuel cells, interconnects disposed between the fuel cells, and end plates disposed on opposing ends of the fuel cell stacks. At least one of the termination plates and/or the fuel manifold may include first and second separate pieces separated by an expansion zone. The fuel cell stack may also include one or more buffer layers and/or seals configured to reduce CTE differences of components of the fuel cell stack.

Methods of fabricating an interconnect for a fuel cell stack include providing a powder in a die cavity of a powder press apparatus, where the powder includes at least one of a pre-alloyed powder and a pre-sintered powder, compressing the powder in the die cavity of the powder press apparatus using high velocity compaction to form a pressed powder interconnect, and incorporating the pressed powder interconnect into a fuel cell stack, wherein the pressed powder interconnect is incorporated into the fuel cell stack without first sintering the pressed powder interconnect.

Various methods of treating a chromium iron interconnect for a solid oxide fuel cell stack and coating the interconnect with a ceramic layer are provided.
