Methods and apparatus for winding stators (e.g., electric motor stators) so that the ends of each coil can be terminated at respective opposite ends of the stator. The coil wire is anchored adjacent a first end of the stator. Then the coil supply means is alternately reciprocated longitudinally along and rotationally about the longitudinal axis of the stator to wind the wire on the stator. When the desired number of windings has been applied, the wire supply means is stopped adjacent the second end of the stator and the wire is anchored adjacent that end of the stator. The wire is then cut between the second anchoring point and the wire supply means, and the wire supply means is returned to the starting position to prepare for winding the next stator.

Methods and apparatus are provided for generating and connecting an intermediate lead wire extending between multiple portions of a coil wound on a pole of a stator core to a slotted terminal mounted on the stator core. Such stator cores, wound by coil winding shuttles, are used in electric motors, generators and similar devices. An intermediate lead wire extending between multiple portions of a coil is first captured by a hook mechanism, aligned with a slotted terminal, and then inserted in the terminal by a wire insertion device. The wire is then held in engagement with the terminal while the next portion of the coil is begun, producing an intermediate lead wire connection wherein a first portion of the lead wire is engaged within a slot in the terminal and the portion extending from the terminal to the next coil portion is wrapped tightly against the exterior of the terminal. In accordance with the principles of this invention, no cutting of the intermediate lead wire is required.

The density, regularity, and efficiency of the coils wound on a stator (e.g., an electric motor stator) are improved by providing winding needle trajectories which tend to urge the wire to fill empty areas which may otherwise develop in the coils at the ends of the stator. The phase relationship between the oscillation and reciprocation components of needle motion is selected to optimize coil formation. In particular, each oscillation stroke is typically somewhat delayed (as compared to the prior apparatus) relative to the reversal of reciprocation direction. The reciprocation stroke length is also typically increased. Needle actuation apparatus in which adjustment of these parameters is facilitated is also disclosed.

The transfer mechanism delivers processed parts to the conveyor and receives unprocessed dynamo-electric machine parts from the conveyor, one at a time in a single alignment position, at least partly concurrent with the processing of other parts. Loss in production time due to wire breakage at the processing apparatus is reduced by substantially instantaneously controlling the broken wire (e.g., by retracting that wire relative to the associated wire dispenser) while continuing to move the wire dispensers.

More particularly, the central longitudinal axis of the needle is spaced a predetermined distance from the central longitudinal axis of the stator along a line which is coincident with an axis about which slots in which a wire is being wound are symmetrical. The predetermined distance is selected such that the point of the needle extends at least to an end of a frontal tooth adapted to retain the wire in one of the slots.
