A multi-layer ballistic woven fabric, including an upper woven layer having upper warp yarns and upper weft yarns that are interwoven together to form the upper woven layer. The multi-layer ballistic woven fabric also includes a lower woven layer having lower warp yarns and lower weft yarns that are interwoven together, and a plurality of securing yarns, each securing yarn interwoven with at least some of the upper yarns and some of the lower yarns so as to secure the upper and lower woven layers together. At least one of the securing yarns is woven underneath a first lower weft yarn, then above a second upper weft yarn adjacent the first lower weft yarn, then underneath a third lower weft yarn adjacent the second upper weft yarn and then above a fourth upper weft yarn adjacent the third lower weft yarn. The multi-layer ballistic woven fabric is formed by interweaving the securing yarns with the warp yarns and weft yarns as the upper woven layer and lower woven layer are made.

A ballistic composite armor article includes a multi-layer hard armor sheet that has at least first and second unidirectional yarn monolayers. The second unidirectional yarn monolayer is transversely oriented with respect to the first unidirectional yarn monolayer, and there is at least one polymeric binder layer arranged adjacent to and stabilizing at least one of the first and second unidirectional yarn monolayers. The yarns of the first and second unidirectional yarn monolayers include respective fiber bundles that have a lateral spread factor ranging from negative lateral spread to a positive lateral spread of less than 306%.

A fabric including a first layer of high-performance unidirectional yarns and a second layer of high-performance unidirectional yarns disposed transversely to the first layer. The fabric also includes warp and fill encapsulating yarns woven around the unidirectional yarns to substantially stabilize the unidirectional yarns. The encapsulating yarns have tenacities and tensile moduli substantially less than the tenacities and tensile moduli of the unidirectional yarns. The fabric has a cover factor between approximately 0.75 and approximately 1.50.

A ballistic composite comprises multiple layers of a fabric having unidirectional ballistic resistant yarns in at least two layers and a resin layer between each pair of such multiple layers adhered to the ballistic resistant yarns but not encapsulation the same and not penetrating the layer of fabric. The ballistic yarn layers are at 90°±5° with respect to each other and the ballistic resistant yarns are stabilized by being woven in a second fabric. The second fabric is formed of yarns having a substantially lower tenacity and tensile modulus than the ballistic resistant yarn. The ballistic resistant yarns have a tenacity of at least about 15 grams per denier and a modulus of at least about 40 grams per denier. The resin in the resin layer has a modulus of at least about 7000 psi.

A ballistic resistant article includes a first layer that has first unidirectional fibers disposed in a first polymer matrix. The first polymer matrix is composed of a thermoset polyurethane. A second layer is laminated to the first layer. The second layer includes second unidirectional fibers disposed in a second polymer matrix. The second unidirectional fibers are cross-oriented with respect to the first unidirectional fibers.

According to one aspect, a method of forming foam composites. The method includes providing a plurality of microspheres in contact with a fiber pre-form having a plurality of fibers, inserting at least one penetrating element into the fiber pre-form, and repeatedly moving the at least one penetrating element within the fiber pre-form so as to encourage the plurality of microspheres to disperse within the fiber pre-form. The fiber pre-form with the microspheres dispersed therein is then heated, causing the microspheres to expand and fuse together to form the foam composite.
