A method for extruding foam of a thermoplastic elastomer, which is a blend of olefin rubber and polyolefin resin, includes the steps of mixing the thermoplastic with water, introducing the mix to an extruder, melting and compressing the thermoplastic elastomer and water and extruding the resultant mix as foam. In more detail, a first quantity of thermoplastic elastomer in pellet form is mixed with a second quantity of water. The mixed water and thermoplastic elastomer is introduced to an extruder. The thermoplastic elastomer is allowed to soak for a predetermined period of time after mixing. The thermoplastic elastomer is melted and mixed with the water to a uniform mix of thermoplastic elastomer and water. The mix is extruded through a die, wherein the water expands in a vapor form to create foam cells with the cells having walls of the thermoplastic elastomer.

The present invention relates to a method for producing a foamed article by which a foamed article having a high expansion ratio, having uniform fine cells in a high closed cell ratio and capable of being recycled, which is utilizable as heat insulating materials for construction, cushioning materials for wrapping, cushioning floats for ships, floats for sports and leisure and the like, can be obtained readily and safely using a clean inorganic gas as a foaming agent, and to a foamed article obtained by the method. A preferred method employs the mixing head injector and a novel calibrator thereby allowing injection of a foam core within the shell as it passes through a calibrator to reliably produce a uniform building product. Advanced structural components comprising a foamed thermoplastic that can be used in virtually any application where wooden components have a use. Such structural components can comprise sized lumber, shaped trim, posts, beams or shaped structural members. An advanced profile composite structural component comprising an exterior capping layer with an interior comprising a foamed thermoplastic can be used in the assembly of fenestration units adapted to residential and commercial structures. Preferably the profile structural component can be used in a window or door assembly. The profile member is adapted for ease of construction of the fenestration units, can be easily installed in a rough opening to framing members, and can be trimmed and adjusted on site. The profile is structurally strong, thermally stable, shrink resistant and will accept and retain the insertion of fasteners such as staples, nails and screws permanently with substantial retention and little or no damage to the units. The profile structural components possess strength that permits the manufacture of a structurally sound fenestration unit from two or more foamed profile members or other conventional members.

A crystalline polymer resin, such as poly(ethylene terephthalate), is heated to melting. One or more blowing agents is selected wherein at least one of the blowing agents has a boiling point greater than the glass transition temperature for the resin and less than the forming temperature, such as the temperature of the mold used to form the useful article. The blowing agent(s) and resin are combined to create a mixture with a blowing agent concentration sufficient to produce a theoretical sheet foam density of less than 0.4 g/cm3. The mixture is cooled to a temperature approaching the freezing point of the mixture, and then extruded into a substantially uniform closed cell polymer foam sheet of density less than 0.4 g/cm3. The extruded sheet is then cooled by direct contact with a cooling surface at a surface temperature below the glass transition temperature such that the blowing agent(s) condenses and the sheet has a density of greater than 0.4 g/cm3 and a sheet crystallinity of less than 15%. An article is then formed from the cooled sheet by applying heat such that the condensed blowing agent(s) vaporizes and the article crystallizes at a density of less than 0.4 g/cm3 with a crystallinity of greater than 20%.

A foamed polyethylene product has an outer sheath of non-foamed polyethylene fused to an underlying foamed body portion. Preferably, the product is produced in an in-line method when the foam body is extruded and subsequently the skin is extruded directly on the body portion. This process only causes limited thermal degradation of an outer layer of the body portion which improves adhesion of the skin to the body portion.
