A different-material joining structure includes a plurality of different types of plate materials stacked on one other and secured by means of a rivet. The plate materials include a first member and a second member of which end surfaces at one end of each overlap each other, and a third member arranged overlapping the surface of the first member on the opposite side to the second member. The rivet has a shank part penetrating through the first member and the third member and joined to the second member at a tip end thereof, and a head part not inserted into the third member and remaining on the surface of the third member. A joining part for joining the first member and the third member together is formed in at least a part of an overlapping region of the first member and the third member, on the side toward the other end of the second member relative to the position at which the rivet penetrates.

An apparatus and method for fastening layers of non-ferrous alloys, like aluminum, magnesium and copper utilizes a steel fastener and a spot welding machine. The fastener and metals are stacked and the heat from the welder's electric current softens the lower melting point aluminum allowing the fastener to penetrate the aluminum. A weld zone between the fastener and the various layers creates an internal weld. The fastener has a rough shaft that is coated by the molten weld zone and is hard to withdraw on solidification. Layers of non-conductive materials like plastics and ceramics may also be affixed to a conductive layer using a fastener made from a compatible material that extends through a pilot hole and welds to or penetrates a conductive layer. The fastener may have projections that initially reduce contact area with the stack.

The invention provides a method of joining dissimilar materials, such as aluminum to steel, by applying low pressure and heat to minimize distortion of the materials and the heat affected zone. The method includes applying current to a weld element, at least partially melting a portion of the first material with the heated weld element, and passing through the at least partially melted portion of the first material with the weld element. The method further includes contacting the second material with the heated weld element, and melting a portion of the weld element and a portion of the second material in contact with one another to form a weld. The weld element is designed with a head to trap the first material between the head and the second material, and a vent for receiving the at least partially melted first material as the weld element passes through.
