Abstract: A method of processing an anisotropic permanent magnet includes forming anisotropic flakes from a hulk magnet alloy, each of the anisotropic flakes having an easy magnetization direction with respect to a surface of the flake and combining the anisotropic flakes with a binder to form a mixture. The method further includes extruding or rolling the mixture without applying a magnetic field such that the easy magnetization directions of the anisotropic flakes align to form one or more layers having a magnetization direction aligned with the easy magnetization directions of the anisotropic flakes, and producing the anisotropic permanent magnet from the layers having the magnetization direction such that the anisotropic permanent magnet has a magnetization with a specific orientation.

Abstract: A vehicle power module assembly including first and second power modules is provided. The first power module may include a first lock feature extending from a lower portion of a first minor side at a first central axis. The second power module may include a second lock feature at an upper portion of a second minor side at a second central axis. The lock features may be sized for interlock with one another to secure the power modules to one another. The first lock feature may be a loop element defining a through-hole and the second lock feature may be a wedge. The through-hole may be sized for the wedge to extend therein and to interlock the first power module and the second power module to one another. The first lock feature may be a flexible hook element and the second lock feature may be a slot.

Abstract: An electric machine rotor that is configured to rotate about a first axis includes a plurality of plates and plurality of permanent magnets. The plurality of plates are stacked along the first axis. Each of the plates defines V-shaped pairs of cavities. Each V-shaped pair of cavities defines a pole arc angle. Each cavity has a permanent magnet pocket and a magnetic field guide chamber extending radially outward from the permanent magnet pocket relative to the first axis. Offset angles between the magnetic field guide chambers and the permanent magnet pockets vary within each plate. The plates are stacked such that the permanent magnet pockets between adjacent plates are axially aligned and such that the magnetic field guide chambers between adjacent plates are axially offset. Each permanent magnet extends through a set of permanent magnet pockets.

Abstract: An electric machine includes a housing, a stator, an oil film, and at least one first seal. The housing has an internal surface defining an internal cavity. The stator has an outer peripheral surface and is disposed within the internal cavity such that a clearance gap is defined between an outer peripheral surface and the internal surface. The oil film is disposed within the clearance gap and is in contact with the internal surface and the outer peripheral surface. The at least one first seal is disposed along a first end of the stator and is configured to retain the oil film within the clearance gap along the first end of the stator.

Abstract: A vehicle includes an electric machine having a number of pole pairs, N, a position sensor having a number of pole pairs, M, that generates output indicative of a rotational position of the electric machine, and one or more controllers. The one or more controllers generate a remapped rotational position according to a product of the rotational position and L/N, generate a scaled position according to a product of the remapped rotational position and N/M, and command the electric machine to produce a specified torque or speed based on the scaled position. M is not equal to and not a factor of N, and L is a minimum common multiplier of N and M.

The dielectric material is disposed against the busbar such that the magnetic field sensor is spaced away from the busbar and the ferromagnetic over-mold is not between the busbar and the magnetic field sensor.

Abstract: A hands-free charging system includes an electrical power source and a ground unit electrically connected to the power source. The ground unit includes an energy-storage device and a robotic coupler having a connector and an actuator configured to move the connector into engagement with a vehicle charge port. The energy-storage device is configured to power the actuator. A switching arrangement is configured to selectively electrically connect the power source to the energy-storage device and to the connector. A controller is programmed to, in response to a request to charge a vehicle, connect the connector to a charge port when the connector is electrically disconnected from the power source using an internal power source.

The IGBT has a gate, an emitter, and a collector and is configured to flow an electric charge through a phase of the electric machine. The gate driver is configured to flow current onto the gate at a first level, and in response to a time integral of a voltage across the phase exceeding a predetermined level, transition from the first level to a second level less than the first level.
