A method for repairing a component is provided. The method comprises: tracing an electrode across a defect/damage on the component at a preselected distance from the component; feeding a first metal powder and a second metal powder into a discharging gap between the electrode and the component; controlling feed rates of the first and second metal powders separately; and electro-spark depositing the first and second metal powders to the component to form a hybrid metal coating. The first metal powder comprises a first metal or alloy with a Vickers hardness rating of about 70-200% of the Vickers hardness rating of the component. The second metal powder comprises a second metal or alloy having lubricating/anti-corrosion properties.

A turbine component formed from a niobium silicide-based composition is described. The component can be compositionally-graded through at least a portion of its structure. A turbine blade formed from a composition which includes a niobium silicide alloy is also described. The blade includes an airfoil; an airfoil tip region; a platform on which the airfoil is mounted; and a dovetail root attached to an underside of the platform. The niobium silicide alloy in at least one portion of the turbine blade is compositionally different from the niobium silicide alloy in another portion of the blade. Processes for fabricating a niobium silicide-based turbine article are also described, using laser cladding techniques. Repair methods are also set forth in the application.

A braze material and processes for making and using the material, such as for use in the manufacturing, coating, repair, and build-up of superalloy components. The braze material is composed of particles with melt-modifying constituents that are limited to the surfaces of the particles, yet are capable of sufficiently promoting the heating of the particles by conventional means and microwave radiation to achieve at least partial melting of the particles. The melt-modifying constituents are in the form of particulates embedded in the outer surface region of each particle. The particulates are formed of melting point depressant(s) and/or microwave coupling enhancer(s), are much smaller than the particle in which they are embedded.

A nickel-based high-temperature braze alloy composition includes Cr, Hf, and B. Furthermore, a cobalt-based high-temperature braze alloy composition includes Cr, Hf, and B. The braze alloys can be used, for example, as a single homogenous braze. The braze alloys can also be used, for example, as a component in a wide gap braze mixture where higher or lower melting point superalloy and/or brazing powder is used. The braze alloys may permit joining/repairing of superalloy articles with complex shape and may be used in high temperature applications.

The braze material contains a plurality of first particles of a metallic material having a melting point, and a plurality of second particles comprising at least one nonmetallic material chosen from the group consisting of oxides, carbides, and nitrides of at least one metal. The nonmetallic material is more susceptible to heating by microwave radiation than the metallic material of the first particles, and the nonmetallic material is present in the braze material in an amount sufficient to enable the first particles to completely melt when the first and second particles are subjected to heating by microwave radiation.
