Methods of making a breathable material comprise forming a polymer film layer comprising a polymer composition and a filler; bonding the polymer film layer to a fabric layer to form a laminate; and applying a physical manipulation to the laminate to render the polymer film layer microporous such that the WVTR of the resulting breathable material is greater than about 50 g/m2·24 hr; wherein the breathable material has a first length dimension and a first width dimension before said physical manipulation and a second length dimension and a second width dimension after said physical manipulation, wherein the second length dimension is no more than about 2% greater than the first length dimension and the second width dimension is no more than about 2% greater than the first width dimension.

Laminates of thermoplastic films and nonwoven fibrous webs are made at high speeds on the order of about 700 fpm to about 1200 fpm. Bond strengths of film and nonwoven laminates are effectively controlled to make breathable laminates at high speeds. Air cooling devices cause the air to flow substantially parallel to the extruded plastic web during drawdown and provide a plurality of cooling air vortices to effectively cool the web. Film gauge control is also achieved by the method.

The method and apparatus of the present invention prevents the formation of pin-holes during stretching of strip laminates in the cross-machine direction (CD). Pin-holes are prevented by creating slack areas (10a) along the length of the laminate (10) where the edges of the non-woven strips (14) meet with the polymer film (12), pressing the slack areas (10a) into the interdigital stretching rollers (26) without stretching the slack areas (10a), and stretching the remainder of the laminate (10) in a typical manner. The slack areas (10a) are formed prior to interdigitation by, for example, formation of a furrow, a fold or a corrugation.

A process for in-line lamination of a non-oven fibrous sheet to an extruded polymer film. A non-oven fibrous sheet is slit into a plurality of narrow non-oven fibrous webs. The narrow non-oven fibrous webs are spaced by turning the webs around a plurality of spaced webs. An extruded polymer film is laminated onto a surface of the spaced webs to provide a laminate of the extruded polymer film and the spaced narrow webs having a portion of the extruded polymer film between the spaced non-woven fibrous webs.
