A method of welding reinforcement steel bars (rebar) and assembly of fusion-welded rebar into panel assemblies that are self-stabilizing to withstand the rigors of transport to and positioning within construction sites. The rebar welding method generates fusion welds in such a manner that the weld imparts stability and strength to the welded rebar assemblies. The rebar welds permit the assembling of larger and more varied rebar panel configurations without the need for tie wire or other coupling devices. Further, the welded panels allow positioning of large rebar configurations, insuring that the spacing of the individual bars exceeds all required tolerances. The self-stabilizing fusion rebar welding process allows a more efficient, flexible and rapid method of rebar panel construction by using assembly systems on mobilized trailers or at stationary locations.

A welding apparatus spot welds an upper sheet and a lower sheet together. A substantially semi-circular hole or notch is formed at an edge of the upper sheet at the desired location of spot welding. When the semi-circular hole or notch is formed, the process does not wrinkle or deform the upper sheet. A clamping cup of the welding apparatus surrounds the semi-circular hole or notch and contacts the upper surface of the upper sheet. A plasma arc torch heats the sheets, allowing entrapped vapors in a coating on the lower sheet to vent freely to the atmosphere. Filler wire is added and melted to fill the semi-circular hole or notch and to secure the overlapping sheets together.

The disclosure herein relates to the formation of a solid bead at either or both ends of an insulated conductor, the opposite ends of the conductor having been stripped of insulation prior to beading of the ends. The beading is accomplished by heating the conductor to its liquification temperature while the conductor is in a horizontal position and prepares the end or ends of the conductor for assembly with terminals without necessitating twisting or soldering operations. To protect the insulator jacket during heating a heat sink is applied to the bare conductors during heating.

A spot welding apparatus connects the coil end strips to commutating bars of an armature. A mixture has a rotating base supporting the armature at the end opposite the commutator. An adjustable top support locates a spot welding torch in proper alignment to the bar and with a spring loaded ground slidably engaging the same bar. The torch includes a two percent thoriated tungsten electrode having a tapered or pencilled tip terminating in a blunt or flat end. A high frequency, constant potential D.C. power supply is connected to the torch and maintains power instantly available to the electrode and ground under the control of a timer. A helium shield arc is created. A position sensor carried by the top support has a pair of conductive plungers axially aligned with and slidably engaging with the commutator bars to produce an on-off control as the plungers pass over an insulator between the bars. The sensor is connected to actuate the timer which operates the power supply to strike an arc for a predetermined time. A plurality of radially distributed spot welds are provided on each bar by a series of traverses or passes about the commutator. The ends of the coils of a wound rotor may also be similarly joined by spot welds automatically created by the method and apparatus.
