A bare stator bar is then inserted into the inner cavity of the outer insulation so that the outer insulation surrounds the perimeter of the bar and extends along a longitudinal length thereof. A process for the formation of positive features on the surface of a turbine shroud component is described. The process involves applying a feature-forming material to a selected portion of the component surface with a laser consolidation apparatus, according to a pre-selected shape and size for the positive features. A gas turbine engine, comprising a shroud component which contains positive features formed according to embodiments of this process, represents another embodiment of this invention. Methods for modifying the shape of at least one positive feature on a surface of a shroud component are also described.

A method for enabling design of a profile extrusion capping die includes, obtaining a size and configuration of a land formable by the capping die, obtaining material properties of a capping resin, obtaining operating conditions for processing the capping resin, and determining, from the size and configuration of the land, the material properties, the operating conditions, at least one of a velocity distribution and a pressure distribution of the capping resin adjacent to an outlet of the land. Desirably, the method also includes obtaining a size and configuration of a runner formable by the profile extrusion capping die, and determining at least one of the velocity distribution and the pressure distribution of the capping resin in the land and the runner. Advantageously, the method is implemented on a system or computer using a finite element mesh of the land and the runner and graphically displaying the velocity distribution and the pressure distribution. The system allows a designer to design a profile extrusion capping die electronically by revising the size and configuration of the land, runner, and/or inlet gate, to obtain a uniform velocity of the capping resin along the land outlet thus resulting in a capping having a uniform thickness.

A method for controlling distortion of a turbine case (“case”) includes measuring a temperature distribution for the case that includes thermal gradients. The method further includes modeling thermal stresses on the case induced by the thermal gradients, calculating an out of roundness index (“index”) resulting from the thermal stresses, and comparing the index with at least one distortion limit to determine whether the case has a satisfactory or an unsatisfactory index. The temperature distribution is controlled for an unsatisfactory index to produce the satisfactory index. A system for controlling distortion of the turbine case includes a thermal measurement system, for measuring the temperature distribution, and a computer configured for modeling the thermal stresses, calculating and comparing the index with the distortion limit, and controlling the temperature distribution for an unsatisfactory index to produce the satisfactory index.
