Abstract: According to an embodiment, a composite permanent magnet includes a matrix of magnetically hard phase grains having an average grain size of 10 nm to 50 μm; and magnetically soft phase grains embedded within the matrix, and having an average grain size of at least 50 nm, each grain having an elongated shape with an aspect ratio of at least 2:1. According to another embodiment, a composite permanent magnet includes a matrix of magnetically hard phase grains having an average grain size of 10 nm to 50 μm; and magnetically soft phase grains embedded within the matrix, and having an average grain width of at least 50 nm, an average grain height of 20 to 500 nm, and an aspect ratio of at least 2:1. According to yet another embodiment, a method of forming a composite permanent magnet is also provided.

Abstract: A three-dimensional magnetic printer includes at least one induction head assembly including an induction heater to heat magnetic material to form an alloy melt and at least one nozzle operable to eject the alloy melt, a coating apparatus, and a base aligned with the at least one nozzle. The induction head assembly deposits at least one alloy melt layer and the coating apparatus forms at least one insulating layer onto the base in accordance with a predetermined pattern to form a three-dimensional article.

Abstract: An electric machine includes a stator core defining slots and hairpins disposed in the slots. The hairpins are selectively joined at connections to form windings that include at least first and second radial layers. Each connection is disposed in one of the layers. The connections are staggered such that the connections of the first layer are circumferentially offset from the connections of the second layer to increase clearance for tooling that forms the connections.

Abstract: A method of manufacturing a stator is provided. The method may include stamping steel into laminations each having an inner edge area defining a residual stress associated with a magnetic permeability. The method may also include exposing the laminations to a changing magnetic field such that, for each of the laminations, a density of resulting eddy currents is greatest near the inner edge area to heat the same relative to central areas of the lamination to decrease the residual stress and core loss.

Abstract: A hybrid powertrain utilizes a motor with a permanent magnet rotor. The rotor is formed by inserting parallelepiped magnets into slots. To reduce the likelihood of demagnetization, the net magnetization of each magnet is oriented parallel to a sidewards surface of the magnet and not perpendicular to an outwards surface of the magnet. The magnets may be arranged in multiple rows. The magnets in each row may be perpendicular to a rotor radial or diagonal to a rotor diagonal.

Abstract: An electric machine may include an adjacent pair of laminations each defining pockets having permanent magnets arranged therein to form magnetic poles. The laminations may be stacked in a pole-skewed fashion to form a portion of a rotor. A stator may surround the rotor. The machine may further include a separator lamination between the adjacent pair defining cutout portions having a shape based on a superposition of shapes of the pockets to increase a reluctance of leakage paths between the permanent magnets.

Abstract: Magnetic cores and method and fixtures for forming the same are disclosed. The magnetic core may comprise a magnetic body including magnetic grains and a magnetic flux path, the magnetic grains aligned in a plurality of distinct directional alignments to conform to the magnetic flux path. The grain orientation of the cores may be provided by fixtures including electrical circuits and/or permanent magnets. The fixtures may be configured to produce magnetic fields that approximate, mimic, or correspond to a magnetic flux path in the magnetic core, once it is consolidated and in use. The magnetic fields may orient the grains of the magnetic core when they are in an unconsolidated state, such that the grains are aligned in a plurality of directional alignments that approximate, mimic, or correspond to a magnetic flux path in the magnetic core.
