The present invention is an apparatus for formimg a metal work piece into a target shape, the apparatus comprising: (a) a male mold portion having a mold side and a back side; (b) a female mold portion having a mold side and a back side; at least one of the mold side of male mold portion and the mold side of female mold portion comprising a removable portion and adapted to mate incompletely so as to deform a work piece disposed therebetween into a precursor shape, so as to leave at least one precursor area of the work piece to be finally formed; (c) the removable portion comprising at least one electromagnetic actuator, the removable portion disposed so as to be capable of further forming the at least one precursor area. The invention additionally may comprise: (d) a current power source adapted to produce a current pulse through the at least one electromagnetic actuator, so as to produce a magnetic field in the at least one precursor area so as to deform the at least one precursor area into a target shape.

Dimpling of a workpiece by rebounding of a magnetic repulsion punch mechanism, when operated at high punching rates, is avoided by application of a damping pulse at a point at or subsequent to a mid-point of a return stroke of the punch from the workpiece and preferably within the last 10% of the return stroke. This damping pulse is preferably a fraction of the pulse width and of approximately the same amplitude as a driving pulse applying kinetic energy to the punch for causing punching of the workpiece. At high punching rates the kinetic energy of the return portion of a punching stroke is substantially determined by elastic rebounding of the punch from a guide bushing. The removal of kinetic energy during the return portion of the stroke allows the return of the punch to a position close to a rest position during a very short interval with small overshoot under control of mechanical damping. Since dynamic damping may be substituted for much of the mechanical damping in the punching arrangement, high quality punching may be accomplished at much increased punching rates. A preferred form of monitoring punch position employs RF reflected inductance and may be used to form a time expanded image of punch movement.

An improvement to an electro-magnetically actuated piston has a first magnetic core and a second magnetic core. There is an electro-magnet coil for magnetically coupling the first and the second magnetic cores. The coil moves the first and second magnetic cores relatively, one to another. In the improvement itself the first and the second magnetic cores each comprise non-conductive core material or an array of a multiplicity of lamination plates. The non-conductive core material or each of the lamination plates are configured to receive a portion of the electro-magnet coil. The nonconductive core material or array of lamination plates encloses the coil and contains the magnetic field produced by the coil when the coil is energized. When the non-conductive core material or lamination plates of the first and second magnetic cores are in juxtaposition, the result is to generally isolate any magnetic materials adjacent the lamination plates from the magnetic flux produced when the coil is energized.

A tape wound coil is provided, for use in magnetic repulsion punching, that has a plurality of slits therein which allow circulation of coolant therethrough. This coil is made of thin copper foil, or the like that is treated with an epoxy, for electrical insulation between the windings, and then wound around a center post. The face of the coil is machined smooth, whereas a counter bore is machined into the back of the coil such that a portion of the center post and the inner most windings are removed. Radial slits are then machined into the back of the coil, which will allow for the coolant flow. Thus, a coil for use in magnetic repulsion punching is provided which maximizes the capacity for carrying electrical current and increases the winding density exhibited by conventional M-R coils. Further, the coil of the present invention will withstand high repetition mechanical shear forces created as a result of the large amount of electrical current pulsing through the windings.

In a punching apparatus, a die set supports, in mutual opposition, an upper die part on which a plurality of punch pins upwardly urged by a plurality of springs are axially slidably disposed at predetermined intervals, and a lower die part formed with a plurality of holes opposing the punch pins. A device for driving the punch pins includes a plurality of drive shafts each having at least three shaft portions disposed adjacent to each other, part of the shaft portions being formed of a magnetic material and the remaining part thereof being formed of a non-magnetic material. At least two electromagnetic coils are fitted around the shaft portions of each drive shaft, and a clutch mechanism disposed on one end of each drive shaft separably couples the drive shaft with the punch pin. The driving device greatly reduces the amount of heat generated by the electromagnetic coils to allow the adoption of an air cooling system, and increases punching force to assure positive working. The clutch mechanism includes male and female clutches, both flanged, and a bush sleeve which, upon abutting on an end of the male clutch, forms predetermined clearances between flanges of the male and female clutches. The clutch mechanism securely couples a punch pin with its drive shaft, while compensating for deviation in their axes so as to prevent bending and breakage of punch pins.

The coil may be made in several discrete sections which are electrically connected parallel to each other and where more than one coil is utilized, the plurality of coils are also connected in parallel to each other. The power pack comprising the present invention is readily attachable to the movable portions of the die set.
