A composite rotor and an improved hat section structure therefor, wherein the hat section is formed to include a rim having a non-planar, rotor-engaging periphery. A rotor discoid is then cast around the hat section so that a portion of the rotor discoid encloses or covers at least the non-planar periphery of the rim and bonds thereto. Composite rotors so produced have been shown to have exceptionally uniform stress distribution during vehicle braking.

A brake disk assembly is provided wherein the friction disk section has protrusions on the portion of the disk nearer the hub spoke like that overlap joining protrusions from the hub section. The protrusions are joined with stepped size pins that fit a first size opening in the hub section and a second size opening in the disk section. The pins provide resiliency such that in drag in the direction perpendicular to the shaft of the hub, there is very small available motion yet expansion on the part of the disk is accommodated by motion translated through the resiliency achieved by the pins in the different size openings.

A brake disk has a ring-shaped braking section with plural inner circumferential spokes, a hub section with plural outer circumferential spokes, a dish-shaped spring so placed on the same side surfaces of a pair of the plurality of spokes as to be in pressure contact commonly therewith, and a connecting pin used with the spring to connect the paired spokes and disposed to allow both of the paired spokes to move relatively slightly with respect to each other. One spoke is provided on a surface of its end portion thereof with a circumferential groove and the other paired spoke is provided on a surface of its end portion with a circumferential ridge. The ridge is loosely inserted in the groove when assembled. The dimension of the ridge is such that a small play exists in both the axial and radial directions when the ridge is inserted in the groove. Concave recesses are arranged in the end portions of the paired spokes in opposition, forming a hook for receiving a pin for restricting axial relative displacement of the hub and braking sections.

An improved apparatus and method for fabricating a composite disc brake rotor. In accordance with this invention, a composite rotor having a stamped center section and a cast or forged braking face portion is mounted onto a press which produces a central axially deflected "bubble" of metal. The formation of such a bubble causes radially inward straining of the material defining the rotor center section which has been found to substantially reduce surface waviness and imperfections in the surface. Such improvements in flatness of the rotor center section provide accurate positioning of the rotor braking when mounted on the vehicle for improved brake performance and life. Following the step of producing the center bubble, a subsequent operation is used to blank out a center mounting hole and clearance holes for wheel mounting studs.

Several embodiments of a wheel assembly for use with large, off-highway vehicles, comprising a drive motor mounted on the wheel hub, and brake calipers cooperating with an annular brake disc supported by a disc carrier which is "outboard" or disposed radially outwardly of the brake calipers, for providing greater heat dissipation and greater braking forces upon the application of braking pressure. In one embodiment, the brake disc is secured to the carrier at its outer periphery by a plurality of circumferentially spaced bolts. In two other embodiments, the brake disc is mounted for limited relative movement with respect to the carrier to accommodate radial and circumferential thermal expansion and contraction in aggravated situations. In one of these other embodiments, the brake disc is retained against excessive circumferential movement relative to the carrier by a plurality of individual lugs affixed to the carrier. In the last embodiment, such movement is prevented by lugs formed integrally with a ring element secured to the carrier.
