Described are methods of making a carpet by (a) providing a primary backing material having a front side and a back side, (b) tufting a yarn into the primary backing material to produce a carpet pile on the front side of the primary backing material and loops of the yarn on the back side of the primary backing material, (c) applying by slot coating a layer of a first melted coating composition onto the back side of the tufted primary backing material, (d) applying by slot coating a layer of a second melted coating composition onto the coating applied in step (c) thereby fixing the loops of the yarn to the primary backing material, and (e) applying and pressing a secondary backing onto the slot coated tackifying resin layers and pressing it to join the first and second tackifying resins and the primary backing and secondary backing and yarn loops together to form a carpet.

The first section includes a primary backing exposed on one side of the tile forming a first discrete exposed surface portion and a plurality of yarns tufted into the primary backing with cut or loop yarns on the back side of the primary backing leaving backstitches forming a second discrete exposed surface portion of the first section. The primary backing and backstitches form the first and second surface portions, respectively, of the first section with aesthetic characteristics different from one another. The second section of the tile is formed of one of a woven fabric, a non-woven fabric and a tufted pile and which second section forms the remaining portion of the exposed surface of the tile.

A jacquard cotton construction fabric, and garment made from the fabric, are produced by spinning and Z-twisting a first at least primarily cotton yarn, spinning and S-twisting a second at least primarily cotton yarn, dyeing the yarn a first color, dyeing the second yarn a second color different from the first color, and knitting a jacquard construction fabric using a ratio of between 70:30 to 30:70 of the first and second yarns so that a fabric having a torque below 8% (preferably less than 5%, e.g. between about 0-2%) is produced. The yarns are preferably substantially 100% cotton, and there may be either an S- or Z-twisted third yarn dyed a third color so that a three color jacquard construction fabric is produced with the first, second and third yarns. The fabric, or garment produced from the fabric, has no discernible course by course slant effect, has a softer hand because a stiffening agent is not necessary to finish the fabric, and there are improvements in the finishing process as well as in the final garment.

Denim fabric suitable for use as apparel is made from about 40-100% fibers produced from denim waste (pre-consumer and/or post-consumer). The denim waste is collected, starch and size are optionally removed, and it is subjected to garnetting to produce denim fibers, the vast majority of fiber lengths greater than about 0.4 inches, and an average length greater than 0.5 inches. The denim fibers are then opened, and subjected to low-tension carding, as by using a Rieter C-4 type card with conveyor belt. The carded denim fibers are spun into filling yarn having a yarn count between about 4.0/1 to 16.0/1, and/or a warp or knitting yarn having a yarn count between about 4.0/1 to 16.0/1. The warp or knitting yarn may be plied with like reclaimed warp yarn, or with virgin fiber warp yarn. There may also be the steps of adding lubricant to the fibers, sorting the denim waste by color and separately processing different colors of denim waste, making the denim fabric into apparel, dyeing the yarn or fabric to provide a substantially uniform color or fabric, and/or cleaning the fibers between the opening and carding steps. The denim fabric produced has strength and related properties sufficient for consumer use.

The yarn is also scoured and finished prior to knitting. The knit fabric is preferably made into a rental shirt or like garment, the fabric having a good shrinkage, a colorfast, pilling, and life expectancy properties, and a soft hand. At the end of scouring in a jet machine, cationic softener is added which chemically bonds with the fabric cotton fibers, to provide softer hand over the life of the fabric. The finish formula includes amphoteric and hydrophilic silicone softeners to also provide soft hand, and a sewing lubricant to reduce the possibility of needle cutting during the garment sewing process.
