Large composite structures are produced using a vacuum assisted resin transfer molding process incorporating a resin distribution network. The structure includes cores each having a main feeder groove or channel therein. A resin distribution network is provided adjacent the core surface in fluid communication with the feeder groove. In a first embodiment, the resin distribution network comprises a plurality of microgrooves formed in each core surface. In a second embodiment, the resin distribution network comprises a separate distribution medium surrounding each core. Each core and associated resin distribution network is covered with a fiber material. The dry lay-up is placed against a mold and encapsulated in a vacuum bag. Uncured resin is fed under vacuum directly into the main feeder groove in each core via a fitting through the bag. The resin flows from the main feeder groove through the resin distribution network and outwardly into the fiber material and is allowed to cure. The resin distribution network forms an integral part of the finished structure. The fiber material with cured resin between adjacent cores may comprise various structural members.

This invention is directed to a novel fiberglass pole construction and the method for forming such. The pole is of composite construction and includes inner, outer and intermediate layers resin bonded together into an integral hollow elongated tapered form exhibiting lightweight and high strength characteristics. The intermediate layer includes individual sublayers in turn formed from a plurality of strips of non-woven, unidirectional glass fiber fabric. The strips of each sublayer are circumferentially staggered about the periphery of the pole and are disposed lengthwise therealong so that the orientation of the glass fibers forming such strips is parallel to the longitudinal axis of the pole. Several such sublayers are built up until the necessary strength characteristics have been imparted to the pole. An outer layer of generally spirally wrapped ribbon essentially completes the structure.

A method of coaxially splicing a pair of tubular foundation piles in an end-to-end relationship includes the step of constructing a tubular splice from a resilient material, the tubular splice having the same outer diameter as the pair of foundation piles and being shaped to define a longitudinal slit which extends the entirety of its length. A strap is cinched tightly around the splice which renders its outer diameter less than the inner diameter of the pair of foundation piles. Each end of the compressed splice is then inserted into an adhesive coated end of a corresponding foundation pile. With the pair of foundation piles telescopingly mounted over the compressed splice, the cinched strap is removed which causes the splice to resiliently expand radially outward and thinly spread the adhesive. The foundation piles are then preferably drawn together and the adhesive is allowed to cure.
