    摘要: An automotive component including a composite casting is provided. The composite casting includes a steel member and an end cap fastened to an end portion of the steel member. A cast coupling member is cast about the end portion of the steel member including the end cap, thereby positively and rigidly securing the cast coupling member to the steel member. The automotive component can comprise an engine cradle, a control arm, an instrument panel support structure, a bumper assembly, or a twist axle. The cast coupling member is typically formed by casting-in-place aluminum about the end cap and the end portion of the steel member. The steel member is typically a tubular member, and the end cap typically includes a flange designed to provide a mechanical interlock surface with the cast coupling member. For example, the flange can have a polygonal shape, an outwardly extending member, or notches.

    摘要: A method of forming metal castings, including positioning a first end of a structural member in a first mold cavity and a second end of the structural member in a second mold cavity. The first and second mold cavities being fluidly coupled to a reservoir of molten metal. Applying a main pressure to the molten metal in the reservoir to force the molten metal into the first mold cavity and the second mold cavity. Then, applying a first auxiliary pressure to the first mold cavity and a second auxiliary pressure to the second mold cavity to densify the casting formed in the first mold cavity and the second mold cavity. Also, a method for casting including maintaining a main pressure at or less than an initial, mold-filling pressure after first and second mold cavities have been filled. Additionally, a method for detecting whether a first mold cavity is sufficiently filled with molten metal by monitoring a moveable element.

    摘要: A method of forming this vehicle space frame joint is carried out by (1) forming an elongated first member constructed of a metallic material that includes an end segment having a predetermined length and having an exterior surface that defines an exterior configuration of the end segment; (2) forming an elongated tubular hydroformed second member by hydroforming a tubular blank having a tubular metallic wall so as to outwardly deform the tubular metallic wall into a predetermined exterior surface configuration determined by the engagement of the tubular metallic wall with die surfaces of a die assembly, the hydroformed second member having an intermediate segment that includes first and second spaced apart wall portions; (3) forming generally aligned first and second openings within the first and second wall portions, respectively, of the intermediate segment of the second member, the first and second openings being of complimentary configuration to portions of the exterior surface of the end segment of the first member; (4) placing the end segment of the first member through the first and second openings such that portions of the exterior surface of the end segment are in abutting engagement with edge portions of the openings; and (5) welding the intermediate segment and the end segment together in the area of said abutting engagement between exterior surface portions of the end segment and the edge portions of the openings.

    摘要: A space frame includes a pair of laterally spaced, longitudinally extending side rail structures and longitudinally spaced pairs of laterally spaced upright structures having joints at their lower ends with the pair of side rail structures. The longitudinal spaced pairs of laterally spaced upright structures extend upwardly from the side rails structures and define a plurality of pairs of pillars, including a pair of forward A pillars, a longitudinally spaced pair of B pillars, and a longitudinally spaced pair of rearward end pillars. A pair of the side roof structures has joints with the pair of A pillars. The pair of side roof structures extends longitudinally rearwardly from the pair of A pillars and have joints with the pair of B pillars and with the pair of rearward end pillars. Longitudinally spaced cross structures have joints with the pair of side rail structures, with the pair of A pillars and with the pair of side roof structures. A front structural assembly has joints with a forward end of the pair of side rail structures and with the A pillars at positions spaced upwardly of the pair of side rail structures. A plurality of the structures have more than two spaced successive joints which determine defining lengths in the space frame. The plurality of structures comprise a pair of hydroformed tubular members, each of which is defined by an irregularly outwardly deformed tubular metallic wall fixed into a predetermined irregular exterior surface configuration.

    摘要: A vehicle part suitable to form a part of a rigid vehicle assembly, such as a vehicle frame assembly or the like. The vehicle part is formed from a cylindrical blank having a predetermined wall thickness and a predetermined peripheral dimension. The cylindrical blank is bent and hydroformed to provide a tubular wall having a central bend therein of at least approximately 30.degree. and opposite angularly related end portions. The central bend has a peripheral dimension in excess of approximately 10% of the predetermined peripheral dimension of the cylindrical blank. The central bend includes a concave portion free of wrinkles and a convex portion having a wall thickness within plus or minus 10% of the predetermined wall thickness of the cylindrical blank.

    摘要: A cradle assembly for a motor vehicle comprises a pair of spaced side frame members, a front cross frame member and a rear cross frame member. The front cross frame member is connected with front ends of the side frame members. The rear cross frame member extends between rear ends of the side frame members. The frame members are formed from tubular metal blanks by a hydroforming process in which each blank has fluid pressure provided internally thereto and thereby radially expanded so that the frame members have a peripheral configuration modified with respect to an original peripheral configuration of the associated blanks. The side frame members have the amount of metal per unit length varied during the hydroforming thereof so as to present at least one longitudinal area at which i) a transverse cross-section defined by the modified peripheral configuration is increased by more than 5% of an original cross-section and ii) the amount of metal per unit length is greater than at least some other areas of the side frame members. The side frame members each have a rigid suspension mount structure constructed and arranged to mount a vehicle suspension member to the associated side frame member thereof. The rigid suspension mount is rigidly secured to the associated side frame member at the at least one longitudinal area having the transverse cross-section defined by the modified peripheral configuration increased by more than 5% of the original cross-section.
