A brake booster provides additional boost capacity without unduly increasing booster size and weight by providing a vacuum pump connected so as to add its additional vacuum capacity to that of the normal vacuum source when activated in response to sensed approaching run-out. The additional vacuum is provided by connecting the vacuum pump in a second conduit between the vacuum source and the booster vacuum chamber in parallel with a first conduit connecting the vacuum source directly with the booster vacuum chamber, with check valve means in the first and second conduits preventing substantial vacuum loss from the vacuum chamber. Approaching run-out is signaled by a sensor responsive to a vacuum level in the working chamber; and control means are responsive to a predetermined low value of the sensed vacuum level in the working chamber to activate the vacuum pump and thus increase the vacuum level in the vacuum chamber over that produced by the vacuum source, whereby a greater pressure differential is available across the booster diaphragm before run-out is encountered. An optional sensor responsive to vacuum level in the vacuum chamber enables the vacuum pump to be additionally used for backup of the vacuum source while still providing the functionality of the invention in most cases. The venting of the vacuum pump to the vacuum source reduces released noise which might otherwise require bulky noise filter apparatus.

A vacuum booster for a vehicle brake system provides a working pressure valve seat on a valve member axially movable with respect to an input member. A rotary electric motor within the booster has an output shaft coupled through rotary to linear motion conversion apparatus to move the valve member with its working pressure valve seat relative to the input member. The combination of elements is designed as a drop-in replacement for a standard air valve member. The motion conversion apparatus provides much greater mechanical force than a linear solenoid; and this allows a more straightforward design of the valve arrangement, particularly the use of a high friction seal such as a simple "O"-ring in a groove. In further contrast to a linear solenoid, it further provides positive control of the working pressure valve seat position and an extended range of travel with constant force throughout the range. A magnet may be mounted on the nut adjacent a stationary magnetic sensor mounted on a circuit board associated with the motor to provide a signal of the position of the nut for the accurate positioning of the working fluid valve seat. A retaining clip normally used to prevent axial withdrawal of the input member from the power piston may be advantageously used to circumferentially engage an extension of a portion of the input member to prevent its rotation.

The base screw carries a pin that follows a secondary helical screw. At least part of the inflow portion of the first fluid path is located radially inside the coil.

An electric actuator is retained within a cavity in the cylinder for coacting with the valve to more quickly open the valve during a rapid brake pedal apply. A cylinder cap is connected to an end of the cylinder for retaining the electric actuator within the cavity. The cylinder cap has an opening aligned with the passageway. A retaining mechanism is arranged between the cylinder and the cylinder cap for preventing axial and rotational movement of the cylinder cap relative to the cylinder to securely retain the electric actuator within the cavity and maintain alignment of the opening and passageway.

The valve member and flow passage are configured for movement of the valve member from the first position along the flow passage to a second position along the flow passage when a pressure difference between the upstream side of the valve member and the downstream side of the valve member exceeds a threshold level. The valve member and the flow passage are also configured for free flow of fluid along the flow passage in either direction when the valve member moves to the second position. Thus, in a braking system circuit the subject valve assembly does not interfere with fluid flow in the circuit after the valve member has been blown to the second position.

The planetary pinion is axially slidable with respect to the tube ring gear such that any returning force applied by the inner brake pad against the planetary gear train of the piston assembly will be borne primarily by the tube ring gear, and thus, will not substantially adversely affect the operation of the planetary pinion and associated sun gear.

The unit includes, within a single housing, an electric motor, an air pump driven by the motor, a manifold defining air exhaust and assist vacuum chambers, a pair of check valves permitting air flow from the pump outlet and the assist vacuum chamber to the air exhaust chamber, an outlet from the air exhaust chamber with a fitting for connection to the vacuum source, an opening from the assist vacuum chamber with a fitting providing communication directly to the interior of the vacuum chamber of the booster, and a pressure sensor including a diaphragm, plunger, magnet with a Hall effect sensor and motor control circuitry on a circuit board within the assist vacuum chamber. The unit is compact, light weight and efficient and is designed for attachment directly to the booster with no intervening vacuum hose therebetween.

A vacuum brake booster provides a braking speed of application enhancement by increasing the air valve opening when a vehicle operator applies braking force quickly and forcefully. This is accomplished with a two part air valve which is normally expanded axially to a normal length by an internal spring but which may be shortened to open the air valve by a greater amount when the brake pedal input force is sufficient to move the air valve axially against another spring into contact with a shoulder of the power piston. The internal spring has a much higher preload than the other spring so that the booster operates with a fully axially expanded air valve in normal, low force brake activation. Once the air valve axially engages the power piston, however, the increase in air valve opening is immediate and substantial with any further increase in braking force. The air valve has an air valve input element having a pin projecting radially outward into an opening in a side wall of an air valve output element surrounding the air valve input element so as to axially engage a side of the opening to limit expansion of the air valve by the spring and thus define the normal axial length of the air valve.
