Abstract: Methods of making composite drive shafts and manufacturing assemblies thereof are provided. The methods include providing a removable mandrel having a cylindrical shape and assembling a lobe joint member at an end thereof. The lobe joint member includes at least three lobes equally distributed thereabout. A removable end flange is assembled to the lobe joint member at an opposite end of the lobe joint member from the removable mandrel to form a manufacturing assembly. A composite material is applied to an exterior surface of the manufacturing assembly to form a composite tubular that includes the lobe joint member at an end thereof. The removable end flange is removed from the lobe joint member and the removable mandrel is removed from within the composite tubular to form a composite drive shaft comprising the composite tubular and the lobe joint member integrally formed at an end of the composite tubular.

Abstract: A testing device includes a first member to be positioned on one surface of a part to be tested. A second member to be positioned on an opposed surface of the part to be tested. One of the first and second members have an ultrasonic transmitter and the other has an ultrasonic receiver. At least one of the first and second members have at least one magnetic element and the other of the first and second member have at least one magnetic or at least one ferromagnetic metallic element such that when one of the first and second members moves along the surface of the tested part the other of the first and second members will move along an opposed surface with the one of the members.

Abstract: A flexible composite driveshaft formed by automated fiber placement includes a first region extending longitudinally about an axis and having a substantially constant first diameter and a second region adjacent to the first region. The second region includes a first diaphragm extending radially outward from the first region about a circumference of the driveshaft and a second diaphragm extending radially outward from the first region about the circumference of the driveshaft. The first and second regions each include a plurality of strips of unidirectional fiber tape, wherein the plurality of strips is arranged in a plurality of stacked layers and wherein a first portion of the plurality of strips is oriented in a circumferential direction. At least one of the circumferentially-oriented strips of unidirectional fiber tape is positioned between the first and second diaphragms and comprises a plurality of folds formed about the circumference of the driveshaft.

Abstract: In accordance with at least one aspect of this disclosure, a composite shaft includes a plurality of composite elements arranged about an axis to form a hollow shaft with at least one undulation. The plurality of composite elements incudes a first group of the composite elements arranged about the axis offset by an angle +α and a second group of the composite elements arranged about the axis offset by an angle −α to form a web with the first group of composite elements. The first and second groups of the plurality of composite elements are configured to cooperate with one another to allow the hollow shaft to be flexible under axial load and stiff under rotational load.

Abstract: A flexible composite driveshaft is formed by modifying the shape of a preliminary composite driveshaft. A fiber tape is applied to a temporary mandrel using automated fiber placement to form a preliminary composite driveshaft having a flexible shaft element with an initial geometry. The temporary mandrel from the preliminary composite driveshaft is removed and the initial geometry of the flexible shaft element is modified to form the flexible composite driveshaft having a flexible shaft element with a final geometry.

Abstract: A flexible coupling includes a first flange having an outer edge, a first surface, a second surface opposite the first surface, and a first plurality of passages. A second flange including an outer edge section, a first surface section, a second surface section opposite the first surface section, and a second plurality of passages. A connecting element extends between and connecting the first flange and the second flange through one of the first plurality of passages and one of the second plurality passages. The connecting element includes a connecting member having a first stop element and a second stop element. A compliant component is arranged on the connecting element. The compliant component is positioned on the connecting member between one of: the first stop element and the first surface; the second stop element and the second surface section; and between the second surface and the first surface section.

Abstract: A process for forming a flexible composite driveshaft includes providing a mandrel having a rigid region and a compressible region, applying fiber tape to the mandrel using automated fiber placement with in-situ laser curing in the rigid region and without in-situ laser curing the compressible region, and compressing the fiber tape and compressible material in the compressible region to form diaphragms that extend radially outward to a diameter that is at least twice the size of a diameter of the composite driveshaft in the rigid region.

Abstract: A flexible shaft includes first and second shaft portions, first and second angular displacement couplings, and an axial displacement coupling generally extending and centered to a rotational axis. The first shaft portion extends between the first angular displacement coupling and the axial displacement coupling. The second shaft portion extends between the axial displacement coupling and the second angular displacement coupling. The axial displacement coupling includes an outer periphery, first wall attached to and extending radially between the first shaft portion and the periphery, and a second wall attached to and extending radially between the second shaft portion and the periphery. The first and second walls are resiliently flexible to facilitate axial displacement between the first and second shaft portions.
