The present invention is directed to an improved "on-demand" power transfer system of the type having a transfer mechanism incorporated into the driveline of a four-wheel drive vehicle. The transfer mechanism is arranged to deliver drive torque to the driven wheels so as to establish a two-wheel drive mode of operation. In addition, the transfer mechanism is equipped with a clutch assembly for selectively delivering drive torque to the non-driven wheels for establishing a four-wheel drive mode of operation. The transfer mechanism is further equipped with a rotary actuator mechanism for actuating the clutch assembly. The rotary actuator mechanism is preferably mounted directly to the transfer mechanism to substantially minimize the packaging requirements associated with the on-demand power transfer system while concomitantly enhancing in-service reliability and allowing pre-assembly of the transfer mechanism prior to final installation into the vehicle driveline. The power transfer system further includes sensors for detecting various dynamic and operational characteristics of the vehicle and generating sensor input signals indicative thereof, and a controller for controlling actuation of the rotary actuator means in response to the sensor input signals.

A transfer case for a four wheel drive vehicle providing a central shaft defining a first output concentrically surrounded by a forward high/low drive range gear set and an aft dual planetary inter-axle differential gear set. A range clutch collar is disposed between the gear sets for selectively providing four wheel drive low range, neutral, and full-time four wheel drive high range. Likewise, a mode sleeve is disposed between the gear sets for selectively locking the differential gear set when the vehicle is shifted into its four wheel low range. Inner and outer relatively rotational drum housings surround the aft dual planetary differntial gear set for defining an annular viscous fluid coupling chamber therebetween. The inner drum is formed with internal annulus gear teeth meshed with a portion of the dual planetary gear set for rotation with the first output shaft while the outer drum is interconnected to a second output for providing full-time four wheel drive differentiation with limited slip between the first and second outputs.

A sun gear, having a predetermined number of helical teeth, is formed on the input shaft while the annulus gear has a predetermined number of internal teeth exactly twice the number of sun gear teeth. A clutch collar is internally splined on the output shaft and has external splines operative, when the collar is shifted into its low-range mode, to engage internal splines on the annulus plate and drive the transfer case output shaft at the two-to-one gear reduction ratio.

A power transfer system including a variable speed electric motor and a single speed transmission is disclosed for transferring power from a source of power to a pair of driven wheels. This arrangement is particularly adapted for use in electric vehicles incorporating a high speed electric motor. In a preferred embodiment, the single speed transmission includes a housing, an input shaft for receiving drive torque from the electric motor, at least one output shaft and an intermediate shaft supported for rotation of the housing between the input shaft and the output shaft. The single speed transmission further includes a parking sprag arrangement for preventing rotation of the output shaft when a park mode is selected. In one embodiment, the single speed transmission further includes a transfer mechanism for selectively transmitting the source of drive torque from the input shaft to the output shaft which includes a shift member movable between a first position for preventing relative rotation between the input shaft and the output shaft and a second position for establishing relative rotation between the input shaft and output shaft.

An add-on overdrive unit for location on an extended output shaft of an automatic transmission. The unit includes a planetary gear set connected by means of its annulus gear to an outer face of a one-way clutch. The one-way clutch inner face is concentrically interconnected to the transmission output shaft. An hydraulic piston operates a first direct-drive clutch pack and a second overdrive clutch pack. The piston is normally biased to its non-pressurized failsafe direct drive position by a compression coil spring. As a result the direct drive clutch pack is engaged causing the planetary sun gear to be locked to the annulus gear providing a one-to-one direct drive speed ratio to the overdrive output shaft via the engaged one-way clutch outer race. Upon the piston being pressurized the overdrive clutch pack is engaged and the direct drive clutch pack is released grounding the sun gear to the overdrive case. In its overdrive mode torque is transferred from the transmission output shaft via a planet carrier ring, the planet gears and the annulus gears to the outer face of the disengaged one-way clutch. Thus, drive torque is transferred through the direct-drive clutch pack only in the reverse mode of the transmission.

A full-time power transfer system is disclosed to include a transfer case having a clutch assembly arranged to control speed differentiation and torque biasing across an interaxle differential, sensors for detecting and generating sensor signals indicative of various dynamic and operational characteristics of the vehicle, and a controller for controlling actuation of the clutch assembly in response to the sensor signals. Upon the occurrence of traction loss, the clutch assembly is automatically actuated for limiting interaxle slip while transferring increased drive torque to the non-slipping driveline. Under a preferred adaptive control scheme, the actuated condition of the clutch assembly is controllably modulated between its non-actuated and fully-actuated limits for automatically varying the magnitude of speed differentiation and torque biasing across the interaxle differential in response to changes in the dynamic and operational characteristics of the vehicle.
