Addition of controlled amounts of water to the reaction mixture produced by phosgenation of a mixture of polymethylene polyphenyl polyamines (and like polyamines produced by condensation of formaldehyde and aromatic amines) prior to complete removal of excess phosgene gives rise to the corresponding polymethylene polyphenyl polyisocyanates having significantly improved properties. Not only is the color of the product, and of polyurethane foams prepared therefrom, significantly lighter but the proportion of higher molecular weight products is significantly less and the viscosity is less. No undesirable by-products are introduced into the polyisocyanate as a result of the process.

An organic amine is reacted with phosgene to yield a reaction product, through which hydrogen chloride gas is passed in the presence of an inert organic solvent whereby the gas included in the reaction product is removed and the acid substances and hydrolyzable chlorine-containing substances included therein are minimized.

The reaction of aromatic amines with phosgene takes place in the mixing zone of a plug flow reactor to form both the product isocyanate as well as the intermediate carbamyl chloride. The aromatic amine dissolved in an inert diluent is fed to the center portion of the plug flow reactor while the phosgene is fed to the annular space. The reactor is designed so as to eliminate back-mixing at the feed zone and thus to avoid reaction of any isocyanate formed with the incoming aromatic amine which produces in turn undesirable by-products such as urea and tar. Cold phosgene that is fed into the annular space cools the wall sufficiently to inhibit the reaction to TDI. By heating the wall such as with the installation of a heating jacket to counteract the cooling effect of phosgene, the wall of the reactor is maintained above 90.degree. C. and thus any solid carbamyl chloride that migrates to the wall is reacted to the isocyanate, eliminating pluggage of the reactor from solids build-up.

A diisocyanate corresponding to the general formula: ##STR1## in which R.sub.1, R.sub.2 and R.sub.3 represent hydrogen or a C.sub.2 -C.sub.12 alkyl group provided that two of the radicals R.sub.1, R.sub.2 and R.sub.3 represent hydrogen and the third represents an alkyl group containing from 2 to 12 carbon atoms. Mixtures of diisocyanates in which the described diisocyanate is a major substituent are also within the scope of this disclosure. Such compounds and mixtures are made by reacting a nitrobenzyl halide, an unsubstituted benzyl halide or a benzyl alcohol in the presence of a Friedel-Crafts catalyst with an alkylbenzene or a nitroalkylbenzene and then converting the nitro groups to amino groups by hydrogenation or reduction. The thus-produced amino compound is then phosgenated to form the diisocyanate.The compounds and mixtures of the present invention are useful in the production of polyurethane plastics.

A novel process for the preparation of alkyl isocyanates comprising reacting COX.sub.2 and an alkyl amine hydrohalide of the formulaR-NH.sub.2.HX Iwherein R is alkyl of 1 to 3 carbon atoms and X is a halogen either under pressure in an inert organic solvent or under atmospheric pressure in a high boiling organic solvent to form the corresponding alkyl carbamoyl halide, reacting the latter in an organic solvent with an urea of the formula ##STR1## wherein X' is selected from the group consisting of oxygen and sulfur, R.sub.1 and R.sub.3 are individually selected from the group consisting of alkyl of 1 to 7 carbon atoms, cycloalkyl of 4 to 6 carbon atoms and phenyl and R.sub.2 and R.sub.4 are individually selected from the group consisting of hydrogen, alkyl of 1 to 7 carbon atoms, cycyloalkyl of 4 to 6 carbon atoms and phenyl to obtain the corresponding alkyl isocyanate.
