A method of constructing a large, complex composite panel (22) involves connecting smaller compression molded thermoplastic subpanels (12,14,16,18), edge to edge using a thermoplastic co-consolidation method. The edges of adjacent subpanels are given complementary surface configurations. The surface configurations are overlapped and heat and pressure are applied to the overlapping surface constructions to co-consolidate the surface constructions in forming a large, composite panel of two or more subpanels.

The modular plastic composite may for example be an I-Beam, a C-Beam or a T-Beam. In one application it may be used in a bridge constructed from I-Beams, comprising a plurality of pier-supported parallel rows of larger first I-Beams, and a plurality of smaller second I-beams disposed parallel to one another and fastened perpendicular to and between adjacent rows of the larger first I-Beams, wherein the top and bottom surfaces of the second I-Beam flanges are dimensioned to nest within the opening defined by the top and bottom flanges of the first I-Beams.
