Abstract: A sand casting apparatus, a method of forming a sand casting apparatus, and an automotive component are provided. The sand casting apparatus includes a sand casting base including a sand mold and/or a sand core having a base sand mixture, where the base sand mixture includes a sand material and a binder material. The sand casting apparatus further includes an outer layer disposed on the sand casting base. The outer layer includes silicon, magnesium, calcium, zirconium, manganese, carbon, aluminum, and iron. The automotive component has portions defining an aperture therein. The automotive component is formed of cast iron and has a nodular graphite structure from interior matrix to surface, where the nodular graphite structure on the surface is formed by a sand core having an outer layer that has reacted with the cast iron automotive component to form the nodular graphite structured surface.

Abstract: Systems and methods of making a cast steel alloy crankshaft for an internal combustion engine are provided. The method comprises providing a mold of the crankshaft. The mold has cavities to form the crankshaft. The method further comprises melting a first metallic material at between 1400 degrees Celsius (° C.) and 1600° C. to define a molten metallic material. In addition, the method further comprises feeding the molten metallic material at a riser connection angle of between 30° and 75° in the cavities of the negative sand cast mold. The method further comprises cooling the molten metallic material at a solidification time of between 5 seconds (sec) and 20 sec in the negative sand cast mold with at least one chill member to define a solidified metallic material having dimensions of the cast steel alloy crankshaft. Furthermore, the method comprises separating the solidified metallic material from the negative sand cast mold to define the cast steel alloy crankshaft.

Abstract: A high elastic modulus, high ultimate tensile strength, and low alloy gray cast iron for cylinder liners. The gray cast iron includes from 2.60 wt % to 3.30 wt % Carbon (C); from 1.50 wt % to 2.30 wt % Silicon (Si); from 0.30 wt % to 0.80 wt % Manganese (Mn); from 0.15 wt % to 0.35 wt % Phosphorus (P); from 0.05 wt % to 0.11 wt % Sulphur (S); from 0.60 wt % to 1.20 wt % Copper (Cu); from 0.10 wt % to 0.30 wt % Chromium (Cr); from greater than 0.0 wt % to 0.1 wt % Nickle (Ni); from 0.15 wt % to 0.40 wt % Molybdenum (Mo); and balance wt % Iron (Fe). The total wt % of Si, Mn, P, S, Cu, Cr, Ni, and Mo is less than about 4.10 wt %. The gray cast iron has a Carbon Equivalent (CE) from 3.00 wt % to 3.90 wt % and the product of Mn %*S % is from 0.025 to 0.045.

Abstract: A method of joining first and second parts formed of dissimilar materials is provided. The first part defines a first part contacting surface having a frustoconical shape. The first and second parts are brought into contact with one another, with one of the first and second parts being rotated while the other remains stationary, so as to generate frictional heat between the contacting surfaces of the parts, the generated frictional heat producing softened adjacent regions in the first and second parts. A force is applied to the first and second parts to plastically deform the softened adjacent regions and to forge together the first and second parts to form a solid-state joint. A composite torsional damper hub assembly includes a steel stem and a damper hub welded to the stem at an interface. The damper hub is formed of aluminum or an aluminum alloy, and the interface is generally frustoconical.

Abstract: A method for relieving residual stress in cast-in-place liners of high pressure die cast (HPDC) engine blocks to prevent cracking in the liners during the machining process. The method includes locally heating up the liners and the surrounding engine block material through rapid induction heating and then cooling down the liners and surrounding engine block material with still ambient air to a predetermined temperature after the residual stress has been reduced to a desired threshold.
