A plurality of pins are assembled to form a mold having an array of cube corner elements on a surface. Then, a replica of the cube corner element array is produced in a substrate suitable for forming retroreflective surfaces. Portions of the replica substrate material are removed. The removal of these portions forms at least one cavity bounded by side walls in the replica at a depth at least that of the cube cube corner elements. The replica is replicated to produce an additional directly machinable substrate suitable for forming retroreflective surfaces having at least one raised section having sidewalls at a height at least that of the cube corner elements. At least one raised section is directly machined to form an array of cube corner elements.

Structured surface articles such as molds or sheeting are formed on a compound substrate including a machined substrate and a replicated substrate. In one embodiment, the structured surface is a cube corner element on a compound substrate. In another embodiment, the structured surface is a geometric structure that has a plurality of faces, where one face is located on the machined substrate and another face is located on the replicated substrate. In yet another embodiment, at least some of the faces include a compound face with a portion formed on the machined substrate and a portion formed on the replicated substrate. The method of making a structured surface article including a geometric structure having a plurality of faces includes forming an array of geometric structures in a first surface of a machined substrate; passivating selected locations of the first surface of the machined substrate; forming a replicated substrate of the machined substrate to form a compound substrate; forming an array of second geometric structures on a second surface opposite the first surface on the machined substrate; and removing selected portions from the second surface of the machined substrate.

Retroreflective sheeting includes a body layer having a structured surface with recessed faces and top surfaces, the recessed faces forming cube corner cavities. The recessed faces have a high specular reflectivity, while the top surfaces have a low specular reflectivity. In some embodiments a substantially continuous film of reflective material covers the structured surface, and a masking substance is provided over the reflective material at the top surfaces. Alternatively, the top surfaces are given a non-smooth surface finish so that the film of reflective material on those portions has a diffuse reflectivity. In other embodiments the film of reflective material is discontinuous, disposed selectively on the recessed faces and not on the top surfaces. A cover layer is also provided, and can bond at least to the top surfaces. Keeping the top surfaces substantially free of reflective material inhibits corrosion and can enhance the bond integrity. The top surfaces are preferably flat, and diffusely reflective to enhance the daytime whiteness of the sheeting.
