A fibrous insulation media is formed from a non-woven mat of thermoplastic fibers having a mean diameter of less than about 15 microns. Preferably, when used as an acoustical insulation, the media is formed of fibers having a mean diameter of less than about 13 microns; the media has a density of less than about 60 Kg/m3; and the media has a Fraiser air permeability of less than 75 cubic feet per minute per square foot of surface area. The media has first and second major surfaces and a fibrous core with at least one of the major surfaces having an integral skin thereon. The skin is formed by melting fibers at and immediately adjacent the major surface of the mat formed into the media to form a thermoplastic melt layer which is subsequently solidified into a skin on the major surface of the mat. The thermoplastic fibers of the mat are point bonded together at spaced apart locations to increase the integrity of the mat.

A fibrous insulation blanket is pre-cut for custom fitting the insulation blanket into structural framework building cavities of different widths. The width of the blanket is substantially equal to the width of a standard cavity to be insulated by the blanket and the blanket has one or more longitudinally extending cuts in a first major surface of the blanket. The cut(s) have a depth greater than one half of the thickness of the blanket and less than the thickness of the blanket whereby the blanket can be handled as a unit for insulating a cavity having a standard cavity width or easily torn apart at a cut by hand for insulating a cavity having less than a standard cavity width. The second major surface of the blanket may have a facing bonded thereto with one or more perforated lines in the facing aligned with the cut(s) to facilitate tearing apart the blanket by hand if required. Preferably, the perforations of the perforated line(s) are closed by the bonding agent bonding the facing to the blanket so that the facing functions as a vapor barrier in spite of the perforations.

Ducts are formed from rigid or semi-rigid insulation boards by forming a plurality of longitudinally extending, spaced apart, parallel kerfs in a first major surface of each of the insulation boards which is adapted to be the interior surface of the duct. When the insulation board is formed into a duct of the preselected dimensions, the shoulders of the kerfs adjoining the interior surface of the duct abut and, preferably, the insulation material in the shoulders of the kerfs is compressed. The flexibility of the insulation boards, in the direction of the widths of the insulation boards, is controlled by increasing the depths and/or the widths of the kerfs and/or decreasing the spacing between the kerfs to make the insulation board more flexible and by decreasing the depths and/or the widths of the kerfs and/or increasing the spacing between the kerfs to make the insulation board less flexible.

A multi-component fiberizing disk for fiberizing a molten fiberizable material in a rotary fiberization process includes: an annular sidewall having fiberizing holes therein through which a molten fiberizable material passes to fiberize the molten fiberizable material; an upper annular flange; and a base having an annular outer peripheral edge. The annular sidewall, the upper annular flange and the base are made from at least two separate components and, preferably, from three separate components. The separate components are secured to together as the fiberizing disk by fasteners, such as bolt and nut fasteners, that permits the separate components of the fiberizing disk to be disassembled after service. The different components can be made of different metal alloys and a distribution manifold can be incorporated into the fiberizing disk for distributing the molten fiberizable material(s) within the fiberizing disk and to make bi-component fibers.

A method of making a fibrous, nonwoven electrically conductive mat particularly suited for use in making a glass fiber reinforced product is disclosed. The mat contains a majority of glass fibers with a majority of the glass fibers having a conductive material like an aluminum coating on at least a part of the surface of the glass fibers. The fibers are bonded together with a stretchable resin binder when the mat is to be used to mold a part having a complex curved surface, and a conventional binder when the mat is intended for flat or simple curved parts. The mats of the invention have a surface resistivity of less than about one million ohms/Sq. and usually less than 500 ohms/Sq. and are particularly useful in the manufacture of satellite antenna dishes.

The glass compositions are characterized by ratios of components which are reflective of acid resistance, biosolubility, and moisture resistance.
