A molding composition formulation includes a thermoset cross-linkable polymeric resin. Glass microspheroids are present such that upon cure of the resin the resulting article has a linear shrinkage of less than ±0.06% and a density of less than 1.65. An article formed from such a composition is further strengthened by the addition of a surface activating agent bonded to the surface of the glass microspheroids. Conventional particulate fillers when added to an inventive formulation provide enhanced performance when the filler particle has a size sufficiently small to insert within adjacent microspheroid interstitial voids. An unsaturated polyester resin so formed is particularly well suited for the formation of sheet molding compound formulations.

Sheet molding composition formulation includes a thermoset cross-linkable polymeric resin. A moisture reducing polymeric additive includes at least one of polystyrene; poly C1-C4 alykylmethacrylate; a copolymer of styrene with at least one of butadiene, acrylonitrile and vinyl chloride; or a combination of polystyrene, polyaklymethacrylate and or a styrene copolymer. Moisture reducing polymeric additive is present within the formulation from between 1 and 20 total weight percent. An article formed from such a sheet molding composition formulation defines an article shape and has a surface that sets the article shape with less than 0.5 total weight percent water after 96 hours exposure and 100° F. 100% humidity. The article shape is amendable to receiving a vapor barrier coating applied to the articles shape surface. A powder prime coating over lies the barrier coating and achieves surface finish results comparable to article shapes formed of steel.

A molding composition is provided that includes a thermoset cross-linkable polymeric resin, a fibrous filler and a thickener system. The thickener system includes an amine and an isocyanate that are reactive to form a polyurea. The polyurea is operative to thicken the molding composition formulation prior to polymeric resin thermoset with superior properties relative to conventional thickener systems. A molded article produced from a cross-linked thermoset polymeric resin containing fibrous filler and a polyurea present from 0.05 to 15 total weight percent of the article either forms an interpenetrating network between the resin and the polyurea or the resin and polyurea crosslink upon resin thermoset to further strengthen the resulting article. A process for thickening a molding compound includes adding a quantity of an isocyanate having an isocyanate group equivalent number and a quantity of an amine having an amine equivalent group number such that the isocyanate equivalent group number:amine equivalent group number ratio is between 10:1 and 1:10 to a molding composition formulation that contains a thermoset cross-linkable polymeric resin and a fibrous filler. A period of time is provided to allow the amine and isocyanate to react to form a polyurea prior to cross-linking of the thermoset cross-linkable resin.

A molding compound contains a reinforcing fiber, a non-fibrous filler, and an unsaturated polyester resin. The unsaturated polyester resin contains an unsaturated monomer as well as a polyester polymer. The polymer is a unsaturated polyester made from a hydroxyl component and a carboxylic component. The hydroxyl component contains both a monomeric diol or triol, and a polymeric polyol. The polymeric polyol is a hydroxyl-terminated polymer such as polyether or polyester diols or triols. The carboxylic component can be provided by an unsaturated carboxylic diacid, an unsaturated carboxylic anhydride, an unsaturated carboxylic diester or mixtures thereof. Molded articles are provided by compression or extrusion molding of a molding compound as described above. The articles are characterized by improved crack resistance, toughness, and surface appearance.

A vehicle component is provided that includes a first cured layer of a molding composition having a predominant fiber filler chopped glass fibers, a second cured layer of molding composition having a predominant fiber filler chopped carbon fibers, and an elastomeric bonding agent with elongation properties configured to accommodate the differential coefficients of linear thermal expansion between the first cured layer and the second cured layer. The second cured layer is substantially devoid of glass fiber. The bonding agent is an elastomeric adhesive, which is operative from −40 to 205° C. The first cured layer forms an outer skin layer surface of a vehicle and the second cured layer forms an interior layer, where the outer skin layer surface has a class-A finish.
