Also disclosed is method of forming a manifold, heater or nozzle preform and infiltrating the preform with a highly thermally conductive material. The invention also provides a method of simultaneously infiltrating and brazing injection molding components of similar or dissimilar materials together.

Injection molding apparatus having several side gate seals extending radially from a heated nozzle. The nozzle has a locating flange portion which is received in an opening in the mold. This laterally locates the nozzle while allowing it to be advanced for mounting of the side gate seals and then retracted to an assembled position where it is longitudinally located by the side gate seals being received in the mold. Thus, the nozzle is longitudinally located in the same plane as the gates and in one embodiment a melt distribution manifold is free to float with the rear ends of the nozzles. This also provides for differences in the thermal expansion due to possible different operating temperatures.

A method of making an injection molding melt distribution manifold wherein the melt passage branches through a number of elbows leading to different gates. Each elbow is preformed in a cylindrical plug which fits in a bore in an outer end of the manifold in alignment with a lateral portion of the melt channel. A brazing hole with an upward mouth is drilled in the outer surface of the plug and nickel alloy brazing powder is poured into it. After insertion into the bore in the manifold, the plug is rotated with a suitable tool to a predetermined position with the mouth of the brazing hole pointed downward. The manifold is then heated in a vacuum furnace to integrally braze the plugs in place simultaneously with brazing an electrical heating element in a channel in the manifold. The melt passage is then completed by drilling an outlet bore from the front face of the manifold to the outlet of each elbow.

An injection molding nozzle upon which a thermocouple element can be removably mounted and be self-retained in place. The nozzle has a front portion and a larger diameter rear collar portion with a thermocouple element duct therethrough. A thermocouple element bore extends rearwardly from the front end of the nozzle and a thermocouple element groove extends outwardly across the rear end from the thermocouple element duct. A front portion of a suitably bendable and retentive thermocouple element is inserted into the bore in the front end and bent to extend rearwardly to the duct through the rear collar portion. A rear portion of the thermocouple element is bent into place in the groove in the rear end. The thermocouple element securely retains itself in this position while the nozzle is being installed in the mold.

A channel extends through the rear and forward members to convey pressurized melt to one or more gates extending through the mold to a cavity. The rear member has an electrical heating element with a spiral portion which extends around the melt channel. The forward member has a tapered rear portion which extends rearwardly into a matching tapered well in the rear member. The taper is sufficient so the tapered portion is frictionally retained in the well to removably mount the forward member to the rear member. This allows the forward member to be easily turned or driven out of engagement in the well to replace it with a new forward member or a forward member having a different configuration to provide a different type or arrangement of gating.

This invention relates to a hot tip gated injection molding apparatus having a heated manifold to distribute melt to a number of spaced gates. An unheated sealing and conductive member is mounted directly between the heated manifold and the cooled cavity plate in alignment with each gate. The sealing and conductive member has an elongated hot tip shaft which is connected to extend centrally through the bore of an outer collar portion by a number of spaced spiral blades. The collar portion bridges an insulative air space between the hot manifold and cooled cavity plate to prevent melt leaking into it. Heat received through the rear end of the collar portion which abuts directly against the heated manifold is transferred through the blades and the hot tip shaft to the gate area which is aligned with the pointed forward end of the hot tip shaft. The rear end of the hot tip shaft extends rearwardly into a branch of the melt passage to pick up heat from the surrounding melt. The hot tip shaft has a highly conductive inner portion inside an abrasion resistant outer portion to conduct heat to and away from the gate area during different parts of the injection cycle. The spiral blades impart a swirling motion to the melt which flows between them.

Cooling fluid tubes extend to the forward portion of the nozzle through a surrounding insulative air space which reduces problems of thermal expansion and contraction. A split seating ring is seated in the cavity plate and extends across the insulative air space to receive the nozzle. The seating ring has an outer opening for the cooling fluid tubes to pass therethrough.
