Modular extrusion die tools for extruding an extrudable material into an extruded article. In at least some embodiments, an extrusion die tool comprises a base, a sizing plate, a mandrel, and a die holder. When the sizing plate and mandrel are removably inserted into the base, and the base is removably inserted into the die holder, a billet of extrudable material may be injected under high pressure into the die tool. As it exits the die tool, the material is extruded into a desired shape. Because of the extreme forces to which the extrusion die tools are repeatedly subjected, some portions of the die tools can wear out relatively rapidly. Other portions, however, wear at a much slower pace. Consequently, certain portions of the die tool may need to be replaced more frequently than other portions. Because the extrusion die tools of the present invention are modular, the highly-worn portions of a die tool may be replaced without replacing the entire tool.

According to the wire discharge grinding method, a minute tool which high in processing accuracy and high in hardness can be obtained. Since the molten residual layer formed on a surface 26 of the portion 12 due to the electric-discharge machining is eliminated by using the tool, the molten residual layer can be eliminated uniformly with high accuracy.

A hollow extruding die for extruding a hollow section of a zinc-containing aluminum alloy is provided. The die is protected from cracks and has an extended life, without requiring any substantial structural changes to the die. In the die mandrel of the die a mandrel is connected by bridges with an outer cylindrical member. The bridges have a tapered projection facing toward the mandrel. A 3 mm thick coating composed of a nickel alloy is bonded on the surface of the projection by padding the welding material. Instead of coating the bridges, a covering can be attached to the surface of the bridges. To receive the covering, an engaging groove extends from the root of the mandrel and along the surface of the bridges to the outer cylindrical member of the die mandrel. The covering is composed of the same steel material as that of the die or of the nickel alloy. The covering has a through hole for receiving the mandrel formed on the base. At the opposite sides of the through hole, the covering has projecting portions that are disposed parallel to the mandrel and the covering is tapered along the bridges.

The present invention provides a novel die assembly for extruding and drawing ferrous and non-ferrous metal, and also to a method of making the same. The die assembly according to the present invention comprises a die core (3); at least one pre-stressed ring (2) placed around the die core (3); and a die casing (1) surrounding the ring (2), wherein the ring (2) is plastically deformed and hardened by press fitting it to the casing (1) so that the ring has compression stress exceeding its material yield limit by 10-40%, and the mating geometric feature (5) of the core and the ring is tapered towards the exit, to thereby obtain a rigid container system in which a die core can be press fitted with a great force without die cracking. As a result, a long lasting die assembly with surprisingly high performance, small dimension and low production cost is obtained by assembling the die core by a great force without die cracking.

An improved method of machining slots and material feed holes in a molding die such as an extrusion die designed to form a honeycomb structure of ceramics employed as a catalyst carrier of a catalytic converter for automotive vehicles. In one of the preferred embodiments, shallow holes are drilled in a die material and subjected to electrochemical machining to remove material from the bottoms of the shallow holes so that they communicate with the material feed holes without any burrs. In the other embodiment, the slots are cut using a rotary cutter in a given order which will balance reaction forces exerted on the cutter from both side walls of each slot to minimize deformation of the cutter during cutting of the slots, thereby preventing the slots from being curved undesirably.
