This invention relates to compositions and methods for reduction of formaldehyde odor and emission during the production and curing of cores and molds, particularly those cores and molds of the foundry industry which comprise ester curable phenolic binders. More specifically, included herein is an ester-curative comprising an ester and resorcinol which, when provided in a composition with a resin and an aggregate, effectively scavenges unreacted formaldehyde thereby reducing emission and odor of the same from the composition.

A binder composition for making foundry molds, comprising an acid-hardening resin, one or more 5-position-substituted-furfural compounds selected from the group consisting of 5-hydroxymethylfurfural and 5-acetoxymethylfurfural, and one or more compounds selected from the group consisting of urea and derivatives of urea, wherein the content of the 5-position-substituted-furfural compound(s) by percentage is from 1 to 60% by weight of the binder composition. The invention also relates to foundry mixtures prepared from the binder and an aggregate, to foundry forms such as cores and molds prepared via the no-bake or cold-box processes, and also to the respective processes. The foundry forms obtained by the present invention are especially used for manufacturing metallic components, especially for the casting of metallic components.

The present invention relates to a production process for a phenols novolac resin obtained by reacting phenols with formaldehydes, wherein they are reacted in the presence of a metal compound used as a catalyst for the reaction described above, and a chelating agent is further added in order to deactivate a catalytic action of the metal compound and a resin-coated sand prepared by using the above phenols novolac resin. It is possible to provide a process for producing a phenols novolac resin having an ortho rate of 30 to 60%, suitably 40 to 55% at a good yield (70% or more) and a resin-coated sand having a high curing property prepared by using the above phenols novolac resin.

The binder coated refractories comprises the refractory aggregates and the solid-form coating layer which comprises the sugar group as the binder and which is provided to the surface of the refractory aggregates. According to this, the sugar group is used as the binder for bonding the refractory aggregates. Further, even if the sugar group is thermally decomposed, the sugar group emits the carbon dioxide and the water. Therefore, there is little likelihood of emitting the harmful gas. Therefore, it is possible to reduce the environmental pollution. Further, the sugar group is thermally decomposed easily. Therefore, it is possible to manufacture the casting mold having the good breaking property.
