摘要: A piece of fabric (10), preferably foam-backed, is laminated to a concave, rigid substrate, such as a fiberglass shell (16) for an automobile headliner, by: a) coating the back of the fabric with a heat activable adhesive (12), e.g., a powdered polyamide; b) placing the adhesive side of the fabric against the concave side of the substrate; c) preheating a perforated male die (22) having a complementary shape to that of the substrate; d) pressing the die against the fabric; e) ejecting a shot of superheated vapor, preferably steam, through the fabric, thereby activating the adhesive; f) cooling the adhesive until it sets; and g) releasing the laminated article (26) from the die. The treatment with the superheated vapor permanently stretches the fabric in the concavities, preventing delamination after the article is released from the die.

摘要: An apparatus and process for laminating fabric (123) to open cell cushion (124) while forming design lines in the foam. The apparatus comprises a top hollow die (21) having a land area (37) protruding ridge sections (39) and a complementary, hollow lower die (54). Hot melt adhesive is interleaved between fabric (123) and foam (124). Land area (37) of top die (21) and ridge sections (39) are heated. The two dies are then closed against the layered workpiece. A shot of superheated steam, is ejected from ridge perforations (41) to partially melt the foam in the regions underneath the ridges (39); then lower temperature superheated steam is ejected from all the perforations (38, 41 and 130) to melt the adhesive. Then a vacuum is applied to the land area perforations (38) to pull ambient air through the workpiece and cool it.

摘要: A rigid, contoured insulating sheet is formed from a flexible, substantially uniform thickness mat (43) of loose fibers or open-cell foam, impregnated with an uncured, heat-activable adhesive, e.g., a phenol-formaldehyde resin, by: a) compressing the mat between a pair of complementary, contoured, preheated e.g., 375 DEG F.) dies (19 and 22) that have perforations (4, 18 and 33) across substantially their entire contact surfaces (30 and 50); b) simultaneously ejecting superheated vapor, preferably steam (lines 9, 14 and 40), through the perforations in both dies, the vapor being at a pressure and temperature e.g., 80 psig and 600 DEG F.) sufficient to heat the adhesive in the mat to its activation temperature e.g., 230-350 DEG F.); and c) applying vacuum (line 10) to the mat, so as to pull ambient air therethrough, until the adhesive is substantially set. The process is especially useful for forming contoured, fiberglass, insulation panels for automobiles, e.g., headliner shells.

摘要: A machine for laminating fabric (123) to open cell cushion foam (124) while forming design lines in the foam is disclosed. The machine comprises a top hollow die (21) having perforations (38) and a complementary, hollow bottom die (54) which also has perforations (130). Hot melt adhesive (125) is interleaved between fabric (123) and foam (124). Top die (21) is preheated to just below the melt point of adhesive (125); then dies (21) and (54) are closed against the layered workpiece, with top die (21) contacting the face of fabric (123). A shot of superheated steam, e.g., at 80 psig and 700 DEG F., is ejected from perforations (38) and (130) to melt adhesive (125). Then a vacuum is applied to the perforations to pull ambient air through the workpiece and cool it. The resolidified ashesive (125) holds foam (124) in its deformed shape and laminates fabric (123) to the foam.
