An end module assembly has an internal support structure (100). An exterior fascia is mounted to the internal support structure. The fascia is configured to be a portion of a vehicle body assembly when the end module assembly is installed on the vehicle. An external visible component is mounted to the support structure in a fixed relationship with respect to the fascia in proper alignment with respect to the fascia with a surface thereof facing exteriorly of the fascia. A bumper beam (112) and bumper beam mounting structure connects the bumper beam to the internal support structure. A mounting structure is connected to the support structure for attaching the support structure to mounting points on the partially completed motor vehicle. The mounting structure permits selective repositioning of the end module assembly in a longitudinal, vertical and horizontal direction relative to the partially completed motor vehicle whereby the fascia is alignable with respect to the remaining portions of the vehicle body assembly prior to secure engagement of the end module to the partially completed motor vehicle.

Specifically, the secondary reflective area has a plurality of extracting facets extending inwardly into the secondary reflective area for intercepting light from the primary reflective area. The first predetermined pattern combines with the second predetermined pattern to output light from the illumination surface in a substantially uniform pattern covering the broad area of the lens element.

A method and apparatus for manufacturing an injection-molded article having an outer film (28) on an exposed surface. The method includes securing the film about its periphery within a mold cavity prior to injection of molten material into the cavity. One way of securing the film (28) is by applying vacuum pressure through peripheral holes (24) in a frame (20) surrounding the mold cavity (16). Molten material is injected into the cavity, behing the film (28) and the film slips from its initial position to be forced against a wall (32) of the cavity by molten material (33) being injected into the cavity. The apparatus includes a frame (20) for a molding apparatus, adapted to initially secured the film (28) in place prior to movement of the core block (14) into place and to permit the film (28) to slip from its initial position to be forced against the cavity wall (32) as molten material fills the cavity.

A process for manufacture of an automotive trim piece having a polymeric skin (18) fastened to a substrate. The polymer, for example, polyvinyl chloride, has the property that upon cooling to a relatively rigid state the polymer shrinks. The process includes molding the polymeric skin separately from the substrate such that the skin has a rear face for abutment with an obverse face of the substrate and a pair of lips (27) extending from ends of the rear face. The lips are configured for engaging corresponding edges (29) of the substrate. The skin is cooled to a relatively elastic state, and the skin and substrate are assembled while the skin is in the relatively elastic state. On further cooling, shrinkage forces of the skin (18) and the skin lips (27) in abutment with the corresponding edges (29) of the substrate produce a snug fit from edge to edge of the skin to the substrate and the skin becomes relatively rigid.

A metal substrate having a first thermosetting elastomer layer and a second thermoplastic layer, both layers being chemically bonded to the substrate, and a method of manufacture therefor. Preferably, the first layer is extruded EPDM which is bonded to the substrate by with a heat-activable polyisocyanate adhesive and the second layer is extruded PVC which is bonded to the substrate by a heat-activable modified acrylic adhesive. Flock may be chemically bonded to a portion of the EPDM. An automotive trim product is disclosed. The preferred method of manufacture is a continuous process involving the steps of applying EPDM adhesive to the substrate; heat activating the adhesive; extruding the EPDM onto the substrate; applying PVC adhesive to the substrate; heating the partially coated substrate to concomitantly activate the PVC adhesive and cure the EPDM; and then extruding the PVC onto the substrate.

A reflector is provided in the assembly housing, either as a separate body or as an integrally formed surface, and includes a first array of reflecting surfaces inclined to direct light from the light sources in the first lighting circuit through a first region of the outer lens and a second array of reflecting surfaces inclined to direct light from the light sources in the second lighting circuit through a second region of the outer lens. Light sources whose emitted light is absorbed by the outer lens to a larger degree than other light sources in the assembly can have an array of collimating lenses placed in the light path to improve their efficiency.

A molded fastener is foldably joined to the plastic panel by a living hinge. The molded fastener, the plastic panel and the living hinge are integrally formed. The molded fastener can be fastened to the plastic panel by folding the molded fastener about the living hinge so that the molded fastener engages the hidden surface of the plastic panel in an install position. A process for the production of a glass run channel (68) is provided wherein the glass run channel has a S-shaped core (12) of a polymeric material, onto which glass and/or frame sealing components are co-extruded. Preferably, a slip agent coating (25) is applied shortly after the sealing components (18, 24, 26) are added so that a completely polymeric glass run channel (68) is produced in a single operation. The polymeric glass run channel (68) is lighter, less expensive and more easily recycled than the prior art glass run channels.
