A method of imparting bulk and/or visual aesthetics to a tissue basesheet involves pressing the basesheet with a felt having a raised pattern on it so that the pattern becomes inherent in the sheet. A pattern is stitched into a carrier layer which is joined to a substrate to form the felt. As the basesheet is pressed into the felt, the raised pattern displaces fibers in the sheet, effectively inducing the pattern in the basesheet. The novel felt with a raised patterned layer is also disclosed.

A system for embossing a substantially continuous web of material including a supply for supplying at least one substantially continuous web of material, feeding the substantially continuous web of material, an embossing device for embossing a predetermined pattern in the web material and a take-up device for taking-up the embossed web material; wherein at least one roll of the system includes an elongated core formed of a substantially rigid material and an elongated sleeve formed of a material less rigid than the elongated core with the elongated sleeve being releasably secured to the core such that the elongated sleeve is axially and circumferentially fixed with respect to the core when in operation and can be selectively axially removed from the core. Preferably, the sleeve includes an embossing pattern laser engraved thereon so as to permit the embossing pattern being run by the system to be readily changed.

A sheet constituted by at least two plies of cellulose wadding or other layer of cellulose fibers having a specific surface weight between 10 and 40 g/m.sup.2 and are embossed and assembled in such a manner that the protrusions defining the embossing patterns are pointing to the inside of the sheet and subtend cavities between them, the sheet being characterized in that the plies (10, 20) are embossed with different embossing patterns, a first pattern composed of first protrusions (12) having only a small surface at the tops and being at least 30/cm.sup.2 in one of the plies (10), and a second pattern composed of pattern elements (21) formed by second protrusions (22) having elongated tops, where the pattern elements are mutually spaced apart, and are present in the second ply (20).

The essentially continuous network increases the strength of adhesive, increases the strength of the laminate, and is disposed within the X-Y plane of the laminate coincident the embossments.

The present invention relates three-dimensional sheet materials which resist nesting of superimposed layers into one another. More particularly, the present invention provides a three-dimensional, nesting-resistant sheet material having a first side and a second side. The first side comprises at least one region having a plurality of spaced three-dimensional protrusions extending outwardly from the first side which are preferably unitarily formed from the sheet material. To provide the nesting-resistant advantages of the present invention, the protrusions form an amorphous pattern of a plurality of different two-dimensional geometrical shapes. Preferably, the second side comprises a plurality of spaced, three-dimensional hollow depressions corresponding to the protrusions, such that the protrusions are hollow. Of particular interest for certain applications, such as a carrier for an adhesive, the protrusions are separated by an interconnected network of three-dimensional spaces between adjacent protrusions. The three-dimensional, nesting-resistant sheet materials are preferably manufactured in accordance with the present invention utilizing a three-dimensional forming structure comprising an amorphous pattern of spaced three-dimensional recesses separated by interconnected lands. The recesses form an amorphous two-dimensional pattern of interlocking two-dimensional geometrical shapes. The amorphous pattern of interlocking shapes is preferably derived from a constrained Voronoi tessellation of 2-space in accordance with the present invention, wherein the tessellation is constrained by a constraint factor which controls the range of permissible center-to-center spacing of the interlocking shapes. To manufacture the three-dimensional, nesting-resistant sheet materials in accordance with the present invention, a sheet of deformable material is introduced onto the forming structure and permanently deformed into compliance with the forming structure. If desired, the interconnected lands of the forming structure may be coated.

Disclosed is a process for producing a crimp-bonded fibrous cellulosic laminate. The process includes the steps of: 1) providing at least two superposed plies of a fibrous cellulosic material; 2) passing the superposed plies through a crimp roll arrangement including a rotating crimp element and a rotating anvil element; and 3) applying a pressure load against the rotating elements sufficient to crimp bond the fibrous cellulosic material plies into a laminate. The crimp element has protruding members configured in a discontinuous pattern aligned on an axis that is parallel to the cross-machine direction to provide a substantially continuous uniform area of localized surface contacts between the rotating crimp and anvil elements across the width of the plies. Also disclosed is an overall crimp-bonded fibrous cellulosic laminate and an apparatus for crimp-bonding multiple superposed plies of a fibrous cellulosic material.
